Kawasaki Manual Features & Content Preview

The core manual is based on the first-production KZ500-B1, followed by cumulative 1980 and 1981 model supplements.

KZ500-B1 Foundation and Later-Model Coverage
Kawasaki states that this manual was designed primarily for motorcycle mechanics working in a properly equipped shop. It also contains enough basic information for an experienced owner to carry out routine maintenance and repair, but it assumes mechanical knowledge, correct measuring equipment, and normal workshop practice.
The KZ500-B1 is the mechanical foundation: a 497 cc, air-cooled DOHC four-cylinder with wet-sump lubrication, electric starting, battery-and-coil contact-breaker ignition, and a 6-speed constant-mesh transmission. The main repair chapters were written around the first production B1 units. Kawasaki notes that later variations generally follow the standard KZ500-B procedures unless the supplements state otherwise.
The 1980 supplement continues the standard KZ500-B coverage, with model-identification pages for the KZ400-J1, KZ550-A1, and KZ550-C1. The 1981 section identifies the KZ400-J2, KZ500-B3, KZ550-A2, KZ550-B2, KZ550-C2, and KZ550-D1. Work on a later model requires the base manual, the applicable annual section, and any preceding supplement sections; the yearly material is not written as a stand-alone manual.
What the Supplements Add
The supplements document changes that matter before parts or procedures are selected. KZ550-C material covers its transistorized ignition, pneumatic front fork, damping-adjustable rear shocks, tubeless tires, and related suspension setup. The 1981 change summary carries forward the breakerless ignition and revised starter coverage, then addresses pneumatic forks, adjustable shocks, updated disc brakes, wheels, and swing arm. KZ550-D1-specific sections add the oil cooler, fairing, shift-pedal linkage, fuel-level sender, fuel gauge, and related electrical work.
Workshop Detail, Diagrams, and Tools
The repair depth extends from adjustment through removal, disassembly, inspection, reassembly notes, and operational testing. Useful visual references include the Engine Oil Flow Chart, engine-installed and engine-removed disassembly flow charts, the chassis disassembly flow chart, camshaft-chain timing illustrations, and the color wiring diagrams for the KZ500-B1 and later KZ400/KZ550 configurations. Regional electrical differences are separated where Kawasaki provides US/Canadian and other-market diagrams.
The special-tool pages identify the tools by factory number, including the clutch holder P/N 57001-305, rotor holder P/N 57001-308, vacuum gauge set P/N 57001-127, and fuel-level gauge P/N 57001-1017. These references help establish what shop equipment the factory procedures expect.
Two component-specific cautions are worth noting when planning a repair. The manual warns that rotating the crankshaft with incorrect camshaft timing can let the valves contact each other or the pistons and bend. It also states that the primary and secondary cups on the front master-cylinder piston must not be removed because removal damages the cups.
This is not a parts catalog, and Kawasaki does not repeat every obvious removal or describe every installation in full when it is simply the reverse of removal; assembly and installation notes concentrate on the points that differ. Before engine, chassis, brake, or electrical service, support the motorcycle securely on a suitable stand or lift and disconnect the battery where the procedure requires electrical isolation.
