Component and System Documentation

For teardown or diagnosis, each system section carries model-specific repair data. Engine coverage runs from removal and installation through cylinder head, valves, cylinder and piston, clutch, alternator/starter clutch, crankshaft/balancer, crankcase bearings, and transmission disassembly and assembly. The 644 cc engine is specified at 100 x 82 mm bore and stroke, 8.3:1 compression, with a 42.5 mm VE carburetor and an air-cooled design; there is no liquid-cooling system to service.

Fuel-system coverage is market specific. The manual identifies VEEAA carburetors for ED/F/ND/SP, VEEAB for G, VEEAD for SW, VEEAE for E, and VEEAF for AR, with type-specific pilot-screw settings. It includes carburetor disassembly and assembly, float-level checks, the factory pilot-screw idle-drop procedure, and the secondary air supply system used on G, SW, and AR types. The maintenance schedule starts with the 1,000 km service and continues in 6,000 km intervals through 36,000 km; engine oil is scheduled every 3,000 km (2,000 mi), while drive-chain inspection and lubrication are called for every 1,000 km (600 mi).

The specification tables provide teardown inspection limits, not just tune-up settings. Standard cylinder compression is 637 kPa (6.5 kgf/cm², 92 psi) at 600 rpm, and both intake and exhaust valve clearance are 0.10 mm (0.004 in). Engine-oil capacity is 2.1 L after draining, 2.15 L with filter replacement, and 2.5 L after disassembly. Oil-pump limits are documented alongside standard clearances: 0.15 mm tip clearance with a 0.20 mm service limit, 0.15–0.21 mm body clearance with a 0.25 mm limit, and 0.02–0.08 mm end clearance with a 0.12 mm limit.

Chassis tables specify fork fill, brake limits, and electrical test values. Fork fill is 583 cm³ (19.7 US oz) with a 120 mm fluid level, front and rear brakes specify DOT 4 fluid with a 4.0 mm disc-thickness service limit, and the charging system specifies 13.5–15.5 V at 5,000 rpm with maximum current leakage of 0.1 mA. Torque tables cover both standard fasteners and critical joints; examples include the clutch center lock nut at 118 N·m (87 lbf-ft) and the flywheel bolt at 123 N·m (90 lbf-ft).
