  • Engine repair coverage includes compression and oil-pressure testing, in-frame service access, engine removal and remounting, complete disassembly, cylinder-head and valve work, cam timing, crankshaft and connecting-rod inspection, clutch service, transmission inspection, and full reassembly.
  • Fuel-system procedures address the rear-mounted fuel tank, fuel cock, fuel pump and relay, Mikuni BSW27 carburetor removal and overhaul, float and throttle-valve setup, preliminary alignment, and running vacuum synchronization.
  • Cooling and electrical diagnosis covers the radiator, reservoir, thermostat, water pump, fan switch, transistorized ignition, charging and starter systems, side-stand/ignition interlock, solenoids, instruments, switches, lamps, and battery service.
  • Chassis repair sections document fairing removal, front and rear wheel service, brake caliper and master cylinder disassembly, disc inspection, front-fork rebuilding, steering-stem work, and rear swingarm/link-suspension removal and reassembly.
  • Factory reference material provides troubleshooting tables, special-tool numbers, component-specific engine and chassis torque tables, a general bolt-grade tightening chart, service limits, electrical test data, wiring and circuit diagrams, routing views, and sectional assembly references.

Engine, Fuel, and Cooling Repair Coverage

The manual is built around the 248cc water-cooled DOHC four-cylinder engine, dual Mikuni BSW27 carburetors, wet multi-plate clutch, and six-speed constant-mesh transmission. Its maintenance section supplies the factory schedule and lubrication map, along with valve-clearance inspection and shim selection, fuel and coolant checks, drive-chain and brake service, steering and suspension inspection, and chassis-fastener review.

The engine chapter begins with compression and oil-pressure tests and identifies work that can be performed with the engine still in the frame. From there it covers removal, teardown, internal inspection, and assembly. Separate repair areas address the cylinder head and valve train, cylinder and pistons, connecting rods and crankshaft, clutch, oil pump, and transmission. Rebuilders also get color-code bearing selection, Plastigage clearance checks, crankshaft thrust-bearing selection, camshaft timing references, and a transmission cross-sectional view for correct gear, washer, and circlip placement. One important scope limit is stated plainly: the oil pump is not intended for internal disassembly and is serviced only as an assembly.

The fuel section matters on this motorcycle because its tank is mounted at the rear of the chassis. The manual documents the fairing, rear wheel, swingarm, fender, lid solenoid, fuel-hose, and level-sender access involved in tank removal. Carburetor repair covers disassembly, needle-valve and jet inspection, float setting, diaphragm and throttle-valve installation, reassembly, and final four-cylinder balancing with the Suzuki carburetor-balancer procedure. Cooling-system coverage extends to the radiator and reservoir, thermostat, thermo-gauge, cooling-fan switch, water pump, coolant specifications, and related inspection data.

Electrical, Chassis, and Model-Year Reference

Ignition diagnosis covers the signal generator, ignitor, coils, and fully transistorized control system. Separate procedures handle charging output, stator and regulator/rectifier checks, starter-motor repair, starter relay testing, side-stand interlock diagnosis, front and rear solenoids and control unit, meters, lamps, switches, and battery charging. The drawing set includes the main wiring diagram, a GSX250FN-specific wiring diagram, starter-system and side-stand/interlock circuit diagrams, wire/cable/hose-routing views, and the transmission assembly section view.

The special-tool index gives Suzuki numbers for the tools referenced in the repair chapters. Examples include carburetor balancer 09913-13121, digital ignitor checker 09931-94430 with adapter 09931-94460, steering-stem nut wrench 09940-49110, and front-fork oil-seal installer 09940-50113.

Chassis chapters carry the same repair depth through wheel bearings and axles, tire work, front and rear brakes, fork disassembly, steering-stem bearings, ignition-switch removal, rear wheel, swingarm, and link suspension. Troubleshooting tables connect symptoms with likely engine, carburetor, electrical, battery, chassis, and brake faults instead of leaving diagnosis to specifications alone.

The 1992 GSX250FN supplement adds revised specifications, service data, a dedicated wiring diagram, general routing pages, and specific speedometer-cable/front-brake-hose routing. The FP, FR, and FT supplements update specifications and service data without repeating the full base repair chapters. No separately labeled 1995, 1997, or 1998 supplement appears in this edition.

Two assembly cautions are worth knowing before major engine repair. The camshaft journal holders must be drawn down evenly or the cylinder head and holder thrust surfaces can be damaged; valve-guide installation can likewise damage the guide or head if the bore is not prepared as specified. Because the manual also covers gasoline handling, hot cooling-system service, battery isolation, brake hydraulics, and running-engine carburetor tests, repair work should be performed in a ventilated shop with the factory warnings observed.
