This is a two-publication factory manual set, not one continuous all-years book. Each publication uses nine numbered groups, with Group 9 reserved for the model-specific update. The RG250W manual supplies the full '83-year workshop procedures, then devotes Section 9 to the RG250WE '84-model changes. The update identifies revised piston and cylinder service selection, a redesigned clutch stack with V-rings and a wave washer, changed clutch pushrods, early and late magneto rotors, revised fuel-cock routing, a split water-pump idle-gear arrangement with shim selection, and the added E.A.C.S. air-control and solenoid system.

The '84-model section also separates market-dependent equipment. Its tables and drawings distinguish twin- and single-front-disc arrangements, front-fork and brake-caliper changes, combination-meter and lighting differences, and fairing equipment used for specific E-code markets. This helps prevent choosing a repair procedure or replacement part for the wrong build.

The later RG250 publication shows both half-cowling and full-cowling machines and carries the standard repair procedures in Sections 1 through 8. Section 9 is a differential RG250H '87-model service-data supplement. It does not repeat the teardown chapters: the manual directs the reader back to Sections 1 through 8 except where the '87 data section changes a specification. That scope distinction matters when selecting this set for an RG250H repair.

Workshop Repair Depth

Opening groups cover serial-number locations, cylinder identification, approved fluids, break-in, special materials, and periodic schedules. The engine chapters then follow the shop sequence from removal through internal inspection and reassembly. Coverage reaches the cylinder head, cylinders, pistons and rings, crankshaft, connecting rods, bearings, oil seals, clutch, primary drive, transmission shafts, gears, shift forks, kick starter, gearshift mechanism, generator rotor, and water-pump drive. Inspection tables provide the related wear limits, clearances, runout limits, and service criteria.

The manuals identify carburetor versions and jetting tables, show removal and internal inspection, cover float-height and throttle-cable adjustment, and document CCI oil-pump checking, adjustment, and air removal after system service. Cooling-system material covers the circuit layout, radiator and hose removal, thermostat testing, water-pump seal and gear service, and water-temperature gauge diagnosis.

Electrical repair includes charging-system circuit diagrams and output tests, regulator/rectifier checks, ignition-coil and pickup-coil testing, CDI-related inspection, battery service, lamp and switch continuity tables, instrument-cluster inspection, and wiring diagrams. The later RG250 chapter adds the automatic exhaust-control unit and actuator diagram, operating inspection, cable setting, and actuator checks.

Diagrams, Routing Sheets, and Special Tools

Representative factory illustrations include transmission and crankshaft exploded views; radiator, water-hose, and water-pump layouts; charging and ignition circuits; the automatic exhaust-control unit/actuator schematic; the combination-meter connector view; and cable, main-harness, fuel-line, oil-line, and cooling-hose routing sheets. Troubleshooting tables cover the engine, carburetor, radiator, electrical system, battery, and brakes.

The tool index identifies Suzuki service equipment by part number. Examples include piston pin puller 09910-34510, clutch sleeve-hub holder 09920-53710, rotor holder 09930-40113, steering-stem nut wrench 09940-14911, front-fork oil-seal installer 09940-50112, and front-fork oil-level gauge 09943-74111. The RG250WE magneto-rotor update separately calls out rotor remover 09930-30102 with attachment 09930-30190 for the later rotor design.

The reassembly material flags two easy ways to damage parts. Piston-ring ends must remain indexed at their locating pins and the piston must be installed in the specified orientation; a misplaced ring can catch a cylinder port and score the piston and bore. The brake overhaul chapters warn that high-pressure air can damage caliper pistons and that gasoline or cleaning solvent can harm hydraulic rubber seals and cups.

Support the motorcycle securely before engine, wheel, fork, steering, or rear-suspension removal. Allow the cooling system to cool before opening it, and follow Suzuki's brake-fluid and electrical-safety cautions during repair work.
