Use the 2WD supplement for your model alongside the base manual and any earlier supplements listed in its foreword. The separate 4WD manual covers the front differential, transfer gears, and other assemblies specific to the 4KD1. Engine Overhaul, Shaft Drive, and Electrical Testing

These are selected workshop topics. The manuals also cover jobs such as air filter cleaning and battery electrolyte checks.

• Engine overhaul covers removal and reinstallation, cylinder-head and valve service, timing-system inspection, and internal engine repair.
• Carburetor service runs from removal and disassembly through inspection, reassembly, installation, and fuel-level adjustment.
• Shaft-drive repair covers middle and final gears on 2WD. The 4WD manual adds transfer gears, front differential service, and constant-velocity joint inspection.
• Chassis service covers front and rear drum brakes, wheels and axles, steering knuckles and tie rods, lower arms, shocks, and swingarm work.
• Electrical diagnosis includes ignition tests, starter-circuit checks, charging tests, and lighting and signal troubleshooting.

Yamaha wrote these manuals primarily for its dealers and qualified mechanics with a working knowledge of vehicle repair.

Internal Engine and Transmission Work

The overhaul chapters give step-by-step procedures for the valves and seats, camshaft and rocker arms, timing chain, piston and cylinder, crankshaft, balancer, and oil pump. They also cover crankcase work, clutch assemblies, the shift mechanism, transmission, CDI magneto, and the recoil starter on applicable non-U.S. 2WD models.

Shaft-Drive Noise and Gear Setup

The 2WD final-drive inspection notes help distinguish a wheel-bearing rumble from gear whine that can point to insufficient lash after reassembly. Yamaha documents pinion and ring-gear shim selection and gives separate lash checks for the middle and final gears.

The 4WD manual covers differential disassembly, measurement, and operation checks. It also gives separate procedures for the middle driven shaft, transfer gears, rear axle, and 4WD gear-lash adjustment.

Brake Updates and Circuit Diagnosis

The '93 supplement gives rear-shock preload settings. The '94 supplement adds charging and lighting checks, and the '95 supplement shows the sealed front drum brake assembly, including the backing plate, dust seal, and oil seal.

Wiring references include the YFB250(D) '92 circuit and wiring diagrams, the YFB250(F) '94 and YFB250(G) '95 wiring diagrams, and the YFB250FW (F) '94 circuit diagram. Electrical checks cover switch continuity, connectors, bulbs, the starter motor, and its cut-off relay. Troubleshooting sections also address hard starting, poor idle or high-speed running, hard shifting, and jumping out of gear.

Shop Tools and Assembly Cautions

Cable-routing and lubrication drawings supplement the exploded views for gears, brakes, steering, and suspension. The tool lists identify the crankcase separator (YU-01135-A / 90890-01135), universal-joint holder (YM-04062 / 90890-04062), dial gauge (YM-03097 / 90890-03097), and 4WD differential lash gauge (YM-03110).

Spinning cleaned bearings with compressed air can damage the bearing surfaces. Yamaha specifies single-use piston-pin clips and shows how circlip orientation relates to thrust. Support the ATV securely for chassis or shaft-drive work and disconnect battery power before starter or charging-system repair.

Gear Lash and Pinion Starting Torque Examples

For the YFB250(D), Yamaha specifies forward middle driven gear lash of 0.1–0.2 mm (0.004–0.008 in) with the gear-lash measurement tool.

For the YFB250FWF, the front drive gear procedure specifies starting torque of 0.8–1.3 N·m against bearing and oil-seal drag. Yamaha cautions that excess torque can overcompress the collapsible collar.
