One important production change is shown directly in the crankcase material: the 1969 sprocket-shaft bearing arrangement differs substantially from 1968-and-earlier construction, with its own races, spacers, and retaining components.

Chassis coverage includes front and rear wheels, wheel-hub bearings, chains and sprockets, handlebars and controls, frame alignment, Hydra-Glide forks, rear suspension, mechanical and hydraulic brakes, seat components, and fiberglass body repair. The wheel-hub section also separates the 1966-and-earlier roller-bearing design from the revised 1967-and-later hub.

The manual identifies dedicated Harley-Davidson service tools rather than treating these jobs as generic mechanical work. Examples include the P/N 96254-50 fork slider bushing tools, P/N 96740-36 connecting-rod lapping arbor, P/N 96921-52 oil-pressure gauge, P/N 96950-68 chain-case vacuum gauge, and P/N 95960-41A clutch-hub and chain-housing puller.

Transmission, Fuel, and Electrical Service

Transmission information covers the constant-mesh four-speed unit, foot- and hand-shift arrangements, and the optional three-forward/one-reverse configuration. Clutch specifications, starter mechanisms, shifter linkage, main-drive-gear oil seal service, shifter forks, mainshaft and countershaft assemblies, gearcase repair, and transmission adjustment data are included. The manual also documents the 1965-and-later electric-start system and its Bendix-type starter drive.

Fuel-system chapters cover the Model HD diaphragm carburetor with automatic economizer and accelerator pump as well as Model M and Model DC carburetors, with separate exploded views, adjustment data, leakage checks, and repair information. The Model MD material is specifically marked for 1966-and-later Servi-Car, an important distinction for buyers who need to separate shared Servi-Car component information from the manual's primary Duo-Glide/Electra-Glide coverage.

  • Oil tank capacity: 1 U.S. gallon. Transmission lubricant capacity is 1-1/2 pints. Fuel capacity is 3-1/2 U.S. gallons on earlier models and 5 U.S. gallons for 1965 and later models.
  • Primary chain adjustment: 5/8–7/8 in. slack with the engine cold and 3/8–5/8 in. with the engine hot.
  • Engine assembly data: cylinder-head bolts are specified at 65 ft-lb; flywheel gear-shaft and sprocket-shaft nuts at 100 ft-lb each; crankpin nuts at 175 ft-lb.
  • 1965-and-later chain-case test: the factory vacuum check calls for at least 12 in. of water at 1,500 rpm, providing a defined test point for locating air leakage after engine or starter-related repair.

Several cautions in the manual are tied directly to expensive components. On models using the primary-chain tensioner, Harley-Davidson warns against repairing the chain with a repair link because a subsequent chain failure can damage the crankcase. The oil-pump fasteners are limited to approximately 50 in-lb and no more than 60 in-lb; excessive tightening can squeeze the plastic gaskets, remove pump-gear side clearance, and seize or damage the pump. The electrical section also warns that returning a generator to service with incorrect polarity can burn relay points, discharge the battery, and damage the generator.

Factory tolerances, test values, and safety procedures should be followed whenever these systems are dismantled, adjusted, tested, or returned to service.
