Kawasaki Manual Features & Content Preview

  • Exact factory coverage: 2004 JT1500-A1, 2005 JT1500-A2, 2006 JT1500A6F, 2007 JT1500A7F, 2008 JT1500A8F, and 2009 JT1500A9F. This edition's model application ends with the 2009 JT1500A9F.
  • 482-page PDF of the Kawasaki factory service manual — document P/N 99924-1325-06, Sixth Edition (1), dated June 30, 2008, with factory specifications, special-tool listings, exploded views, torque tables, inspection limits, and electrical test data.
  • Maps the DFI diagnostic system through user/dealer self-diagnosis, the service-code character table, all 44 ECU connector terminals, sensor circuit checks, injector signal and unit tests, fuel-pressure and flow diagnosis, and ECU/relay power-source inspection.
  • Covers engine removal and internal repair, including camshaft timing, piston TDC location, cylinder-head and valve service, piston/cylinder inspection, crankcase splitting, crankshaft and connecting-rod work, bearing-insert selection, magneto/stator service, and coupling/output-shaft procedures.
  • Details the semi-dry-sump lubrication, cooling, bilge, and exhaust systems with oil-flow charts, oil-pump and relief-valve checks, pressure testing, oil-cooler service, system flow diagrams, flushing, after-submerging recovery, and model-specific water-box muffler arrangements.
  • Provides drive shaft, jet pump, impeller, steering, and reverse-system repair: removal, disassembly, bearing and seal work, runout and clearance inspection, steering/shift-cable adjustment, and assembly checks.
  • Includes separate wiring diagrams for JT1500-A1, the JT1500-A2/A6F/A7F group, and the JT1500A8F/A9F group, plus starter, charging, ignition, Kawasaki Smart Steering, multifunction meter, SLO, connector, routing, and symptom-based troubleshooting information.

Factory Service and System Overview

The model-application page gives beginning hull numbers of KAW60001□304 for the 2004 JT1500-A1, US-KAW50001□405 for the 2005 JT1500-A2, and US-KAW40001□506 for the 2006 JT1500A6F. It continues with US-KAW20001□607 for the 2007 JT1500A7F, US-KAW30001□708 for the 2008 JT1500A8F, and US-KAW50001□809 for the 2009 JT1500A9F. The square character represents the digit that changes from one machine to another.

This is workshop-level repair information, not a routine owner-maintenance booklet. The fuel chapter moves from system layout and DFI parts locations into servicing precautions, individual sensor fault paths, ECU power-supply inspection, throttle-body and ISC service, fuel-line pressure and flow testing, pump electrical checks, and fuel-tank removal and cleaning. The mechanical chapters carry the same depth through engine removal, top- and bottom-end repair, lubrication and exhaust work, drive-shaft and pump service, steering and reverse controls, hull fittings, storage preparation, and return-to-service checks.

A separate parts catalog is not part of this publication. The manual supplies the factory repair procedures, specifications, diagrams, and diagnostic references needed to inspect and service the assemblies it covers.

Model-Year and Diagnostic Differences

The manual does not treat all model years as interchangeable. Smart Learning Operation begins with the JT1500-A2. DFI wiring is divided between the A1/A2/A6F/A7F group and the A8F/A9F group, while the main electrical diagrams are separated into A1, A2/A6F/A7F, and A8F/A9F versions. The oil-temperature fault character also changes from OILC on A1 to OILt on A2 and later covered models.

JT1500A9F receives its own engine-oil flow and cable/wire/hose routing views. Its exhaust layout also differs: A1, A2, A6F, A7F, and A8F use left- and right-side water-box mufflers, while A9F uses a single left-side unit. Pump disassembly tooling changes during the run as well; the procedure specifies impeller holder 57001-1393 for the earlier pump and 57001-1695 for A7F, A8F, and A9F.

For computer-assisted diagnosis, the manual identifies the Kawasaki Diagnostic System components by number: KDS software 57001-1503, signal converter 57001-1504, communication cable and adapter 57001-1470, and relay cable 57001-1535. Mechanical repair sections also call out dedicated tools such as coupling holder #2 57001-1423, output-shaft wrench 57001-1550, rotor puller 57001-1623, and impeller wrench 57001-1228.

Diagrams, Reference Data, and Repair Cautions

Key visual references include the Fuel System Diagram, model-group DFI System Wiring Diagrams, Terminal Numbers of ECU Connectors, Engine Oil Flow Charts, Cooling and Bilge System Flow Diagram, and the appendix’s Cable, Wire and Hose Routing views. The manual also contains exploded assemblies, component-specific torque and locking-agent tables, pressure-test specifications, fluid-capacity data, valve and bearing clearances, electrical values, and wear/service limits.

The DFI cautions matter on the bench: reversed battery polarity, disconnecting live circuits, excessive charging voltage, or careless connector probing can damage the ECU, while disturbed connector seals must remain waterproof after testing. The bilge section warns that enlarging the breather’s calibrated hole with a needle or wire can reduce water removal, and the general service section cautions that running without cooling-water supply can damage the engine and exhaust system. Fuel-system, rotating-drive, and electrical repair should be handled with the specified equipment and by a technician with the necessary marine-service experience.
