Hydraulic Testing and Component Repair

The hydraulic circuit descriptions explain the variable-displacement piston pump's two equal outlets, the tandem gear pump, and the pressure maintenance valve with servo-isolation and two-speed solenoids. Pump Flow Testing diagrams and model-specific Theoretical Pump Performance charts support comparison of measured output with the factory data.

The troubleshooting charts distinguish faults affecting all services from faults limited to tracking, slew, or the servo controls. That distinction helps narrow a loss-of-power complaint to the relevant circuit before a component is removed.

Pressure-test equipment references include kit 892/00253 and auxiliary relief-valve test block 331/31069. The pump test procedure identifies load-valve conditions that can cause major pump damage. Pump coverage includes removal, installation, and testing; the unit is factory set and is not to be adjusted.

Valves, couplings, and cylinders: Component drawings identify main control valve sections and cross-line relief valves. Rotary coupling coverage includes seal replacement and hose-port locations; cylinder procedures include rod-straightness checks, bushing clearances, and model-specific exploded views.

Slew Drives, Gearboxes, and Track Service

The 8035Z slew motor section includes a parking brake and timer valve, with sectional drawings explaining delayed brake application. Separate sections cover the 8025Z/8030Z slew assembly. Track motor service includes brake-valve operation and both travel-speed modes.

Track gearbox procedures cover planetary gears, needle bearings, seals, and inspection limits. Undercarriage repair coverage distinguishes rubber and steel tracks and their guide requirements, with track-tension adjustment procedures. The upper track roller is non-serviceable; the manual warns that dismantling it damages the end cover. Idler and tensioner procedures are included, but the recoil spring unit is identified as non-serviceable.

Electrical Circuits and Harness Identification

Wiring diagrams distinguish Tier 2 machines built before September 2006, Tier 2 machines built between September 2006 and January 2008, and Tier 3 machines built after January 2008. The September changeover references 8025Z serial 1226780 and 8030Z serial 1228763, alongside revised fuse assignments.

Main Harness Interconnections drawings and connector-destination tables cover the mainframe, cab, canopy, and boom-light harnesses. The electrical section also documents multimeter checks, alternator and starter removal, and sealed wiring repairs.

Engine, Fuel, and Cooling Coverage

Engine data identifies HL 403C-15 and GL 403D-15 configurations for the 8025Z/8030Z, and HL 403C-17 and GL 403D-17 configurations for the 8035Z. Fuel-system maintenance distinguishes manual priming on Tier 2 machines from electric-pump bleeding on Tier 3 machines.

Internal engine overhaul procedures are not included. Section K refers to the separate engine service manuals 9806/2190 (Tier 2) and 9806/3090 (Tier 3); neither is included here.

Boom, Slew Ring, and Cab Work

Structural procedures include bucket-ram linkage inspection, pivot-pin and bushing wear limits, and slew bearing backlash and vertical-lift checks. Illustrated direct-glazing procedures accompany air-conditioning inspection, sight-glass fault indications, and system-diagnosis charts. Detailed refrigerant charging and discharging procedures are outside this manual's scope.
