Suzuki Manual Features & Content Preview

  • 296 PDF pages total — a 155-page VL800K1 (2001) base service manual, corresponding to 99500-38040-01E, and a 141-page VL800K5 (2005) supplementary service manual, P/N 99501-38080-01E. Most base-manual PDF pages are facing-page scans containing two printed manual pages.
  • The K5 publication isolates the service specifications, service data, FI-system material, and procedures that differ from the 2004 VL800K4, while directing unchanged repair work back to the VL800 base manual.
  • Model identification includes Suzuki country codes and effective frame numbers for Japan, U.K., EU, Australia, U.S., Canada, and California K5 versions.
  • FI diagnosis covers dealer mode, self-diagnosis and fail-safe tables, Suzuki Diagnosis System (SDS) trouble-data display and active-control checks, ECM terminal identification, and circuit-level fault isolation.
  • Fuel and throttle-body sections cover pump, relay, pressure and flow testing, injector service, throttle-body removal and cleaning, STP/TPS adjustment, fast-idle setting, and throttle-valve synchronization.
  • The base manual adds engine overhaul, clutch and transmission repair, secondary and final bevel-drive setup, cooling-system work, brake and chassis service, electrical diagnosis, wiring diagrams, factory data, and special-tool references.

Model, Frame, and Edition Scope

This is a two-file set, not a stand-alone K5 supplement. The K5 coverage table lists E-02 U.K. machines from JS1BM111200101117-, E-19 EU machines from JS1BM111100112285-, E-24 Australia machines from JS1BM121300100613-, and E-03/E-28/E-33 U.S., Canada, and California machines from JS1VS55A 52100001-. Japan is code 000.

The K5 publication identifies 99500-38043-01E as its intended base manual. The included file is the earlier K1 edition corresponding to 99500-38040-01E. Treat this set as K1 mechanical repair coverage plus K5-specific FI and changed-service information, not as the exact companion-edition pairing named by Suzuki.

K5 Fuel-Injection Diagnosis and Fuel-System Repair

The FI technical section explains how the ECM calculates injector timing from intake-air pressure, engine speed, throttle opening, and compensation signals. Fault pages combine detected conditions and possible causes with connector, terminal, continuity, resistance, voltage, ground, open-circuit, and short-circuit checks.

DTC coverage includes CKP (C12), front and rear IAP (C13/C17), TP (C14), ECT (C15), IAT (C21), tip-over (C23), secondary-throttle actuator and position (C28/C29), gear position (C31), front and rear injectors (C32/C33), fuel-pump relay (C41), PAIR solenoid (C49), and HO2 circuits on applicable E-02/E-19/E-24 models (C44). SDS procedures include trouble-condition data capture and active-control inspection of the secondary-throttle and PAIR systems, while conventional multi-circuit testing remains fully documented.

Fuel coverage runs from tank lifting and removal through the delivery-system layout, pressure and pump-output tests, relay inspection, pump disassembly, mesh-filter inspection, sealing-part replacement, and installation. The throttle-body chapter adds air-cleaner-box and throttle-body removal, cleaning, injector inspection, reassembly, STP adjustment, fast-idle adjustment, synchronization, and TPS setting.

The repair cautions are manual-specific. Fuel-pump reassembly calls for renewed sealing parts because reused bushings or O-rings can create a fuel leak. The throttle-body material identifies the STP sensor’s indexed position; disturbing it without preserving that position can leave the secondary-throttle system incorrectly adjusted. Fuel work carries explicit gasoline fire and explosion warnings, and the FI precautions address damage from ignition-on ECM disconnection, reversed battery polarity, and forcing test probes into couplers.

Base-Manual Repair Depth and Limits

The K1 manual covers engine removal, complete disassembly, inspection, and reassembly for cylinder heads, camshafts and cam chains, pistons, connecting rods, crankshaft, clutch, generator and starter clutch, oil pump, transmission, shift forks, and crankcase. Shaft-drive chapters document secondary and final bevel-gear removal, inspection, backlash and shim adjustment, reassembly, and installation. Other sections cover carburetors, lubrication, radiator and water-pump service, wheels, hydraulic brakes, front fork, steering, rear suspension, charging, starting, ignition, speedometer, switches, and battery service.

The K1 fuel chapter is carburetor-based and does not replace the K5 FI material. The base PDF ends with Section 9 servicing information; the separate Section 10 emission-control chapter shown in its group index is not included. The K5 supplement does include K5-specific FI, crankcase-ventilation, PAIR, three-way-catalyst, noise-control, and E-33 evaporative-emission inspection material.

Diagrams, Factory Data, and Special Tools

Key illustrations include the FI system wiring diagram, ECM terminal map, fuel-delivery schematic, secondary and final bevel-gear construction views, PAIR air-supply diagram, and full wiring diagrams for E-02/E-19/E-24 and E-03/E-28/E-33 market groups. Routing drawings cover the harness, throttle cables, cooling hoses, speed-sensor lead, fuel tank, PAIR hoses, and E-33 EVAP hoses.

Named K5 tools include SDS Set 09904-41010, mode-select switch 09930-82720, needle-pointed probe set 09900-25009, vacuum balancer gauge 09913-13121, and fuel-pressure adaptor and hose attachments 09940-40211 / 09940-40220. The base manual adds compression, oil-pressure, backlash, bearing, steering, and front-fork tools. Factory tables provide electrical test values, sensor and fuel-delivery data, clearances, wear limits, torque values, capacities, and adjustment specifications.
