2003 Bombardier Outlander 400 & 400 XT ATV Shop Manual

This 359-page PDF is the Bombardier Technical Publications shop manual for the 2003 Outlander 400. It covers the Outlander 400 in Viper Red (model 7535) and green (model 7734), plus the Outlander 400 INTL in Viper Red (model 7716) and green (model 7735). Engine, Fuel, and Electrical Service

The engine material is specific to the single-cylinder Bombardier-Rotax 400 four-stroke platform with an overhead camshaft, four mechanically adjusted valves, liquid cooling, wet-sump lubrication, a Mikuni BSR33 carburetor, electric starting, and a manual rewind starter. Troubleshooting tables separate cooling, magneto, lubrication, cylinder/head, crankshaft, gearbox, rewind-starter, CVT, and general engine faults before the repair chapters move into removal, inspection, measurement, and reassembly work.

Routine service is covered through the maintenance chart and dedicated procedures for the two-stage foam air filter, engine oil and filter, oil strainer, spark arrester, tires and wheels, and general engine-area inspection. Front-differential backlash shims are repositioned rather than discarded, because changing the shim stack can upset gear mesh and damage the ring-and-pinion set. The CVT clutch is balanced as an assembly; mixing used parts from another clutch can create imbalance and damage rotating components.
