Manual Content Breakdown

The Suzuki FA50 service manual is organized into four main sections: General Information, Inspection and Adjustment, Servicing Procedure, and Servicing Information. It starts with model identification, including the locations of the frame and engine serial numbers, then establishes the base machine specifications. Engine data covers the 41.0 x 37.4 mm bore and stroke, 49 cc displacement, 6.5:1 corrected compression ratio, Mikuni VM12SH carburetor, Suzuki CCI lubrication system, and primary kick starter. Chassis specifications identify the telescopic front suspension, oil-dampened swinging-arm rear suspension, internal-expanding front and rear brakes, and 2.25-14 4PR tires.

The maintenance section goes beyond a basic owner's schedule. Its Periodic Maintenance Chart sets inspection points at the initial 1,000 km (600 miles), then 3,000 km (2,000 miles) and 6,000 km (4,000 miles), with separate work for the air cleaner, battery, brakes, carburetor, cylinder head and cylinder, oil pump, spark plug, steering, tires, and transmission oil. The manual also calls for fuel-line replacement every two years and provides a separate Lubrication Chart for brake cables, brake cam shafts, choke cable, speedometer gear and cable, and throttle cable.

Electrical diagnosis receives component-level coverage. The manual explains the Suzuki PEI ignition system and provides tests for the stator, ignition coil, PEI unit, rectifier, horn, ignition switch, left-handle switch, engine kill switch, and front and rear brake switches. Useful named references include the PEI section's Connecting Diagram and Wiring Circuit, the Periodic Maintenance Chart, Lubrication Chart, Wire and Cable Routing drawings, and the full Wiring Diagram. Troubleshooting tables isolate hard or no starting, engine stalling, insufficient power, poor low- and high-speed performance, overheating, and defective clutch operation.

Factory Repair Procedures and Tooling

The repair procedures cover jobs that are commonly handed to a motorcycle shop when factory dimensions and setup data are unavailable: engine removal and installation; cylinder head, cylinder, piston, and ring service; kick-starter and left-cover work; power-transmission and automatic-clutch repair; left-crankcase and crankshaft service; carburetor overhaul; flywheel-magneto removal and ignition-timing checks; PEI electrical diagnosis; steering-bearing service; front-suspension work; and wheel, bearing, and brake repair.

Suzuki special-tool callouts are identified by part number rather than generic tool descriptions. Examples include the CCI oil gauge 09900-21602, electro-tester 09900-28106 with PEI test lead 09900-28607, crankshaft remover 09920-13111, clutch holder 09920-30220, bearing remover 09921-20210, and rotor holder 09930-40113.

Several manual-specific cautions show why the factory procedure matters. The crankshaft section calls for the 09920-13111 remover specifically to prevent damage to the crankshaft and its bearing. Brake service warns that excess grease around the brake cam can reach the linings and cause brake slippage. During the clutch lock-up inspection, full power must not be held for more than 10 seconds because clutch or engine damage may result.

Specification Highlights

Accurate service limits are supplied for the major engine wear points. Cylinder-head nut torque is 0.8-1.2 kg-m (6.0-8.5 lb-ft). Cylinder bore is 41.000-41.015 mm standard with a 41.065 mm service limit; piston-to-cylinder clearance is 0.055-0.085 mm standard with a 0.120 mm limit. Crankshaft deflection is limited to 0.05 mm, conrod small-end bore to 16.040 mm, and piston-ring end gap to 0.75 mm.

The automatic clutch is checked at 2,400 +/- 200 rpm engagement speed and 3,500 +/- 300 rpm lock-up speed. The clutch-wheel inside-diameter limit is 87.40 mm, while the 20-pitch drive-chain length limit is 173.7 mm. Transmission oil capacity is 500 ml, with SAE 20W/40 motor oil specified.

For tuning and electrical repair, the Mikuni VM12SH data includes a 12 mm bore, 1,500 +/- 150 rpm idle speed, #77.5 main jet, 3F13-3 jet needle, E-6 needle jet, and #15 pilot jet. Ignition timing is specified at 25° +/- 2° BTDC at 4,000 rpm, while ignition-coil secondary resistance is 16-18 kΩ. Brake and wheel service data includes an 80.5 mm brake-drum inside-diameter limit, 1.5 mm brake-lining limit, 2.0 mm axial/radial rim-runout limit, and 1.6 mm minimum tread depth.

Working on motorized vehicles presents inherent physical risks, and incorrect adjustments can lead to component failure or accidents. Use the manual's specified test conditions, torque values, and safety cautions when carrying out repair work.
