The service manual maps out the mechanical architecture of the 749 cc, four-cylinder, liquid-cooled DOHC engine and six-speed constant-mesh transmission. The 1996 T and 1997 V specifications use four Mikuni BDSR39 carburetors. The 1998 W changes to fuel injection and revises the transmission ratios and final drive while retaining the six-speed layout; first gear changes from 2.866 to 2.625 and final reduction from 2.687 to 2.750. For the 1999 X cam-chain tension adjuster, Suzuki adds locking tool 09917-62430. These details matter when checking whether the manual matches the exact build in front of you.
The publication also calls out repair traps that can damage parts. During camshaft installation, turning the crankshaft without keeping the cam chain raised can trap the chain between the crankcase and cam-chain drive sprocket. Driving a valve guide into a dry guide bore can damage the guide or cylinder head. On W-model FI work, connecting or disconnecting ECM couplers with the ignition on—or reversing battery polarity—can damage electronic components. The manual is written for trained service work and carries specific cautions for fuel, hot coolant, brake systems, and electrical servicing.
Specification and Reference Highlights
Cold valve clearance is specified at 0.10–0.20 mm intake and 0.20–0.30 mm exhaust. Compression pressure is 1,100–1,500 kPa standard with a 900 kPa service limit and a maximum 200 kPa difference between cylinders. Oil pressure is specified above 200 kPa and below 500 kPa at 60°C (140°F) and 3,000 rpm. Intake valve stem O.D. is 4.475–4.490 mm.
Torque data is organized by engine and chassis fastener. The M10 cylinder-head bolts use a two-stage tightening value of 25 N·m initially and 43 N·m final. The M9 crankcase/crankshaft bolt is 32 N·m, while other high-load fasteners include the clutch sleeve-hub nut at 150 N·m and generator rotor bolt at 120 N·m. Fluid references list 2.6 L for an engine-oil change, 2.8 L with filter change, 3.5 L after overhaul, and 2.55 L engine coolant including reserve.
