Factory tolerances and component-specific torque tables provide the figures needed to assess engine and chassis condition. Compression-test guidance connects weak readings with cylinder wear, piston-ring problems, valve sealing and head-gasket faults.

Cylinder-head procedures extend to valve-guide replacement and seat cutting. Crankshaft and connecting-rod bearing tables match stamped identification codes to bearing colors, while transmission section views identify washer and circlip positions.

Clutch assembly drawings show the prescribed plate order and diaphragm-spring orientation. Periodic maintenance charts, lubricant recommendations and serial-number location illustrations support routine servicing and identification.

Assembly cautions: Uneven camshaft-holder tightening can damage the cylinder head or holder thrust surfaces. The clutch-release instructions also warn that operating the lever with the engine sprocket cover removed can damage the piston retainer.

Mikuni Carburetion, Lubrication and Cooling

Step-by-step instructions cover carburetor teardown, float inspection and synchronization, including calibration of carburetor balancer 09913-13121. Separate BST36SS and BST40SS specification tables distinguish market-specific carburetor configurations.

Fuel System Hose Routing drawings map fuel and vacuum connections. California coverage includes evaporative-emission canister routing and the PAIR System Diagram; the Engine Lubrication System Chart traces oil delivery to bearings and other lubricated components.

Water-pump illustrations distinguish the mechanical seal, oil seal, impeller shaft and bearings. Thermostat, cooling-fan switch and coolant-temperature gauge sections provide bench-test specifications.

Ignition, Starting and Wiring Diagnosis

Digital ignitor testing uses Suzuki checker 09931-94430; the WS update specifies MODE 1-A lead 09931-94480. The side-stand/ignition interlock circuit explains the relationship between the neutral switch, stand switch, relay and diode when investigating ignition faults.

The WS section includes separate wiring diagrams for U.S.A., Canada, Australia, general/England and other market configurations, with accompanying harness-routing drawings.

Model Changes and Suspension Limits

The WS update documents revised piston oil jets, starter-clutch components, front-fork service data and swingarm pivot adjustment. Drive-chain joining procedures identify cutting and joining tool 09922-22711. The WT section states that its specifications and service data match the WS model.

Front-fork procedures cover seals, bushings and reassembly, but prohibit internal cartridge disassembly. Rear-shock coverage includes inspection, replacement and suspension settings; the shock unit is identified as unserviceable internally.

Handling hydraulic brake and clutch systems and heavy internal engine components carries inherent physical risks. Follow the manual’s warnings and equipment requirements before undertaking hands-on repair or teardown work.

Compression, Tappet Clearance and Fluid Specifications: A Preview

The warm-engine compression test lists a standard range of 1,000–1,500 kPa (142–213 psi), with a fully charged battery and fully open throttle specified for testing. Intake tappet clearance is 0.10–0.20 mm with the engine cold; separate shim-selection tables cover intake and exhaust adjustment.

Cooling-system reference data specify a total capacity of 2,450 ml (2.6 US qt), including the reservoir.

Oil-pressure testing specifies above 300 kPa (43 psi) and below 600 kPa (85 psi) at 3,000 r/min, with the oil at 60°C (140°F).
