1991–1992 Honda TRX250X FourTrax ATV Service & Repair Manual (P/N 110-080)

This Honda service manual covers model-specific maintenance, diagnosis, and repair for the 1991–1992 Honda TRX250X FourTrax. It refers to Honda’s separate Common Service Manual for standard procedures and workshop fundamentals; that companion manual is not included.

Engine, Clutch and Transmission Work

Exploded assembly views are paired with parts sequences, installation notes, lubrication symbols, and torque references. The top-end material covers rocker-arm shafts, the decompressor mechanism, camshaft timing marks, and cam-chain tensioner installation.

Carburetor and Oil-Pump Service

The fuel section covers the 36 mm piston-valve carburetor, including synchronization of its butterfly and piston throttle valves. Pilot-screw adjustment and the high-altitude adjustment chart address mixture settings for different operating elevations. The pilot-screw instructions warn that forcing the screw against its seat can damage the seat.

The Lubrication System Diagram traces oil delivery through the engine. Oil-pump removal and disassembly illustrations accompany rotor-clearance specifications, while the detailed pump inspection procedure is referred to the Common Service Manual.

Suspension, Steering and Brakes

Front suspension coverage addresses the double wishbone arms, spherical bearings, knuckles, tie-rods, and steering-shaft bearing. Rear chassis procedures cover axle removal, the axle bearing holder, and swingarm pivot bearing replacement, with the required bearing tools identified.

Rear shock coverage shows spring and adjuster removal from the Decarbon damper unit; it does not describe an internal damper rebuild. Tire mounting and wheel alignment are referred to the Common Service Manual.

Brake assembly views distinguish the front and rear calipers, master cylinders, and parking-brake mechanism. Secure support is required for wheel and suspension work, and the rear shock contains pressurized nitrogen; follow the manual’s handling precautions.

Ignition Fault Tracing and Wiring

The no-spark flowchart links connector inspections to component tests, helping distinguish wiring problems from ignition-coil, pulse-generator, alternator exciter-coil, or CDI faults before parts are replaced. Ignition timing inspection is included, but the CDI timing is not adjustable.

The System Location illustration identifies electrical components on the ATV. Cable & Harness Routing drawings show control-cable and wiring paths, while the Wiring Diagram includes wire-color identification and continuity charts for the ignition, lighting, dimmer, and engine-stop switches. Separate troubleshooting charts address hard starting, loss of power, poor running, and handling faults.

Valve-clearance data specifies 0.10 ± 0.02 mm (0.004 ± 0.0008 in) for both intake and exhaust valves with the engine cold, below 35°C (95°F). Oil-pump rotor tip clearance is listed as 0.15 mm standard, with a 0.20 mm service limit.

The cylinder-head nut torque table lists 40 N·m (29 ft-lb), with oil applied to the threads and flange surfaces. The lubrication condition is part of the specification.
