Documented Subsystems and Maintenance Data
This manual goes well beyond routine tune-up information. The engine section covers the 88 cu. in. (1450 cc), 45-degree air-cooled V-twin, including oil-flow and breather operation, twin-gerotor dry-sump oil pump service, oil-pressure diagnosis, compression testing, top-end and bottom-end overhaul, cylinder heads, cylinders, pistons, pushrods and lifters, cam support plate and cam chains, crankcase, and flywheel/connecting-rod work. Factory engine data includes 30-38 PSI oil pressure at 2000 RPM at a normal operating temperature of 230°F (110°C).
Maintenance data is tied to actual service limits rather than generic schedules. Representative values include 2.5 qt (2.4 L) engine-oil wet refill and 3.0 qt (2.7 L) dry refill, 26 oz (768.9 ml) primary chaincase capacity, 20-24 oz (591.5-709.8 ml) transmission lubricant, 1/16-1/8 in. (1.6-3.2 mm) clutch hand-lever free play, and 5/16-3/8 in. (7.9-9.5 mm) rear-belt deflection under a 10 lb (4.5 kg) test load. Steering-head fall-away, wheel-bearing end play, brake-pad wear, disc runout, spoke torque, wheel truing, cast-wheel runout, tire pressure, fork oil, and suspension settings are also specified.
The model differences are important. FXDX and FXDXT use dual front brake calipers and 39 mm cartridge-valve forks with spring-preload, rebound, and compression adjustments; other Dyna versions use different fork and rear-shock procedures. The front master cylinder is also configuration-specific: dual-disc systems use an 11/16 in. bore, while single-disc systems use a 9/16 in. bore, and the manual explicitly states that the assemblies and repair-kit parts are not interchangeable. FXDWG-specific procedures cover items such as fork oil, front axle hardware, headlamp adjustment, throttle-cable routing, and dedicated electrical diagrams.
Fuel-system coverage is for the carbureted configuration, not EFI. It includes C.V. carburetor disassembly and inspection, vacuum-piston diagnosis, accelerator pump and enrichener work, a 0.413-0.453 in. (10.49-11.51 mm) float-level specification, vacuum-operated fuel-supply-valve testing, fuel-tank service, air cleaner and exhaust work, and California evaporative-emissions components.
Torque Values, Diagnostic Coverage, and Repair Detail
Torque specifications are supplied at the point of use and in system tables. Examples include 50-55 ft-lbs (67.8-74.6 Nm) for the front axle nut, 60-65 ft-lbs (81.3-88.1 Nm) for the rear axle nut, 150-165 ft-lbs (203.4-223.7 Nm) for the compensating sprocket nut, and 70-80 ft-lbs (94.9-108.5 Nm) for the left-hand-thread clutch hub nut. Primary-chaincase cover sequences, brake fasteners, transmission hardware, engine fasteners, and model-specific fork and handlebar values are documented rather than reduced to a single generic torque chart.
The repair procedures reach into work normally handled at a dealership or specialist shop: engine removal and installation, top- and bottom-end overhaul, camshaft and cam-bearing service, oil-pump alignment, wheel-bearing replacement, laced-wheel building and truing, brake master-cylinder and caliper overhaul, clutch-pack repair, primary-drive and compensator service, starter/solenoid repair, transmission mainshaft and countershaft service, shifter-cam and fork work, C.V. carburetor repair, and complete harness/component diagnosis.
Special tools are identified by Harley-Davidson part number. Useful examples include the HD-35381 belt tension gauge, HD-44060 wheel bearing installer/remover, HD-42313 cam chain tensioner unloader, HD-43644 camshaft/camshaft bearing remover/installer, HD-43293-A brake caliper piston remover, and HD-42682 Breakout Box used with a DVOM for circuit diagnosis.

Several manual-specific cautions are worth knowing before a repair is started. The text warns not to retighten engine head bolts because engine damage can result. Releasing a cam-chain tensioner retention pin with the chains and sprockets removed can stretch the spring or crack the tensioner shoe under 35-40 lb of spring pressure. During front master-cylinder removal or installation, omitting the specified 5/32 in. protective insert can damage the front stoplight-switch boot and plunger.
Scope is also clearly defined. Pre-delivery operations are assigned to the applicable model-year Predelivery and Setup Manual, while parts and materials are referenced through the appropriate Parts Catalog. Fuel, brake, battery, starter, and primary-drive work carries specific gasoline, D.O.T. 5 silicone brake-fluid, and electrical-isolation warnings; those factory safety notes should be followed whenever the corresponding repair is performed.
