2008 Arctic Cat Prowler 650 / Prowler XT 650 UTV Service & Repair Manual

This Arctic Cat service manual covers the 2008 Prowler 650 and Prowler XT 650 carbureted UTV models. The July 2007 edition contains nine technical sections. The Prowler XTX requires a separate service manual.

• Engine and transmission: Engine removal and installation, top-end inspection, crankcase separation, countershaft service, and centrifugal clutch inspection.

• Brakes and chassis: Hydraulic brake bleeding, parking-brake adjustment, caliper replacement, A-arm and shock inspection, rack-and-pinion replacement, and wheel alignment.

Written for service personnel, the manual assumes access to workshop measuring equipment and the special tools listed for the relevant procedures.

Engine Teardown and Transmission Inspection

The engine chapter distinguishes in-frame top-side and side-cover work from center-crankcase repairs that require engine removal. That distinction helps plan access and lifting requirements before a repair begins.

Inspection procedures cover valves and guides, piston rings, cylinder condition, camshaft journals, and crankshaft runout. Assembly information includes cam timing, cylinder-head tightening patterns, and separate bolt and nut specifications. Listed tools include the Crankcase Separator/Crankshaft Remover, P/N 0444-009.

Centrifugal clutch shoes and the one-way drive have inspection procedures; worn driven pulleys are replaced as assemblies. The countershaft section warns that reversed dogs or gears can damage the transmission or cause it to malfunction.

Carburetor, Lubrication and Cooling Work

Carburetor coverage includes the vacuum piston, diaphragm, jets, float valve, and float-height adjustment. The Carburetor Schematic identifies the disassembled parts, while the Oil Flow Chart traces lubrication through the engine.

Vacuum-pulse fuel pump pressure tests and thermostat checks accompany radiator removal and installation. The water pump and vacuum-pulse fuel pump are treated as nonserviceable assemblies, with replacement procedures. Fuel-system troubleshooting tables distinguish starting, idle, high-speed, and fuel-overflow problems.

Electrical Tests and XT Instrumentation

The electrical section specifies a Fluke Model 73 multimeter and a Peak Voltage Reading Adapter, P/N 0644-307, for peak-voltage testing. Connector photographs and the fuse-layout illustration for power distribution module P/N 1411-576 accompany voltage and resistance checks. A complete vehicle wiring diagram is not included.

CDI diagnosis includes primary-circuit peak-voltage and harness-continuity checks. Separate XT material covers the fuel-level sensor, speed sensor, and speedometer/tachometer/LCD; base Prowler indicator lights are also explained. Battery servicing includes a Battery Charging Chart.

Differential Setup and Axle Repairs

Front differential and rear gear case procedures cover input shafts, pinion gears, bearings, and seals. Shim-selection instructions and Gear Tooth Contact illustrations support gear setup, with backlash checks addressed alongside contact-pattern inspection.

Axle procedures include boot replacement and clamp positioning. Universal-joint service describes bearing-cup removal, inspection, and installation.

Brake, Suspension and Steering Service

The chassis sections cover wheel-hub inspection, A-arm bushings and ball joints, shock springs, steering knuckles, and front-wheel alignment. Hydraulic calipers, the master cylinder, and the rack-and-pinion assembly are covered for inspection and replacement rather than internal overhaul.

Steering reassembly warnings address excessive pinion-shaft engagement, which can bind or lock the steering joint and cause loss of steering control.

Support the vehicle securely during suspension or underbody work, follow the battery-isolation precautions for resistance testing, and refer work beyond your equipment or experience to a qualified technician.

Examples of Carburetor, Sensor and Mounting Specifications

These examples show a small selection of the adjustment, electrical-test, and fastener data in the manual.

The Keihin CVK36 float-arm specification is 17 mm (0.7 in.), measured with the carburetor on its side and the float arm contacting the needle valve. The XT speed-sensor supply check specifies approximately 6 DC volts with the ignition on.

The torque table distinguishes engine-cradle-to-engine fasteners at 40 ft-lb (54 N·m) from the separate rubber-mount fasteners.
