1999–2002 Suzuki SV650 Factory Service & Repair Manual (P/N 99500-36091-03E)

This Suzuki Motor Corporation Motorcycle Service Department manual covers the SV650X ('99-model) and the dedicated SV650Y ('00-model) update, with SV650/S service-data distinctions where applicable. Publication 99500-36091-03E carries a December 1998 first-edition date and a March 2000 second-edition date.

Scheduled Maintenance and Engine Repair

The periodic-maintenance schedule separates mileage-based inspections from replacement intervals for coolant, brake fluid, and fuel and brake hoses. Routine work includes air-cleaner and spark-plug service, cold tappet-clearance checks, oil and filter changes, idle adjustment, throttle and clutch cables, drive-chain care, and chassis-fastener checks.

Internal engine work: The liquid-cooled, DOHC 90-degree V-twin chapter covers camshafts and cam chains, cylinder heads and valves, pistons and rings, connecting rods, and crankshaft measurement. Journal and thrust-bearing inspection accompanies the overhaul procedures. The table of components removable with the engine in the frame helps determine whether a repair needs a full engine removal.

Clutch and transmission: Wet multi-plate clutch overhaul, primary-drive service, gearshift-mechanism work, transmission inspection, and starter-clutch procedures are covered. Generator and signal-generator removal and installation are included; oil-pump coverage is inspection and assembly replacement, with internal disassembly expressly prohibited.

The primary-drive gear bolt has a left-hand thread, and turning it as a conventional fastener can cause damage. Driving a replacement valve guide into an unlubricated bore can damage the guide or cylinder head.

Carburetion and Emission Controls

Fuel-system procedures address the vacuum fuel valve and pump, fuel-level indicator switch, and dual Mikuni BDSR39 carburetors. Specifications distinguish U.S., California, Canadian, and other calibrations by Suzuki area code and carburetor I.D.; the E-02 U.K. version also has carburetor-heater and thermo-switch tests.

Throttle-position sensor resistance checks and positioning accompany carburetor assembly. California evaporative-system coverage includes the canister and tank-pressure control valve, while PAIR inspection includes the reed valves. Cooling and Lubrication

The Cooling Circuit supports radiator, fan, thermostat, and water-pump diagnosis; the Engine Lubrication System Chart accompanies oil-pressure testing. Crankcase assembly instructions distinguish the earlier oil plate through engines P503-102260/P505-100113 from the revised plate beginning at P503-102261/P505-100114.

Chassis Repair and SV650/S Differences

Front and rear wheel and tire service is followed by fork teardown and seal replacement, steering-bearing tension adjustment, swingarm service, and rear-suspension linkage inspection. The rear shock absorber is inspected and replaced as a unit; internal rebuilding is excluded.

Hydraulic brake coverage includes front and rear calipers, master cylinders, and DOT 4 fluid requirements. Drive-chain care identifies cleaning agents and oils that can damage the O-rings.

Factory drivetrain tables distinguish SV650 gearing of 3.000 with 45/15 sprockets and a 110-link DID 525V8 chain from SV650S gearing of 2.933 with 44/15 sprockets and 108 links.

Electrical Tests and Wiring References

Digital-ignitor diagnosis uses ignition-coil and signal-generator peak-voltage tests. Charging-system checks cover generator output and regulated voltage; starter and side-stand/ignition-interlock fault tracing is supported by relay inspections and circuit information.

The Wiring Diagram pages separate U.S./Canadian, Australian, and specified European markets. Wire Harness Routing references and speedometer connector information support circuit tracing and reconnection.

Factory Specifications and Special Tools

Service tables provide standard values and rejection limits for compression, cylinder wear, valve clearances, and internal engine parts. Cooling-system capacities and radiator-cap test values sit alongside engine/chassis torque tables, general fastener torques, electrical test values, and troubleshooting data.

Suzuki tool references include compression gauge 09915-64510 with adapter 09915-63310, carburetor balancer 09913-13121, and crankcase separating tool 09920-13120. Chassis procedures identify fork oil-seal installer 09940-52861 and swingarm pivot-shaft lock-nut socket 09940-14940.

The SV650Y section supplies separate specifications and service data, referring back to Sections 1–9 for procedures it does not repeat.

Follow the factory warnings and equipment requirements for running-engine tests, fuel-system work, hot coolant, hydraulic brakes, and electrical diagnosis before starting repair or testing.
