Yamaha XT600E Service Manual Set, 1990–1996 (P/N LIT-11616-07-43)

The U.S. manual provides the step-by-step workshop procedures for the XT600EA and California-spec XT600EAC. The supplement provides service data and assembly references specific to the 1996 XT600E.

For complete 1996 service procedures, Yamaha specifies three additional publications outside this set. They are the 1990 XT500E/XT600E service manual (3TB-ME1), the 1991 XT600 supplement (3TB-AE1), and the 1995 XT500E/XT600E (L) supplement (3TB-AE2).

Engine Overhaul, Chassis Service, and Electrical Testing

This selection of workshop topics highlights major procedures and references. The U.S. manual also covers static front-wheel balancing and drive-chain and sprocket inspection.

• Periodic maintenance: Valve clearance adjustment, compression testing, and dry-sump oil service, with separate checks for oil level and oil pressure.

• Engine and transmission: Step-by-step engine removal and overhaul, including cylinder and piston inspection, crankcase separation, and clutch and shifter service.

• Carburetion and emissions: Teikei V26PV disassembly, float-chamber fuel-level adjustment, and canister inspection for the California model.

• Suspension and steering: Telescopic fork disassembly and seal installation, steering-head bearing inspection, and swingarm side-play adjustment.

• Disc brakes: Front and rear pad replacement, caliper and master-cylinder service, and hydraulic bleeding.

Engine Inspection and Reassembly

The overhaul chapter pairs exploded views and tightening diagrams with inspection limits for the valves, guides, cylinder, and piston. The special-tool section identifies the compression gauge, valve spring compressor, and crankcase separator by part number. Yamaha cautions that forcing unevenly separated crankcase halves can damage their gasket mating surfaces.

Carburetor and California Emissions

The carburetor sectional view distinguishes the primary and secondary fuel and air passages. The fuel-level procedure identifies the gauge used at the float chamber. On the XT600EAC, the emission-hose routing drawing identifies the canister, rollover valve, and their hose connections.

Fork, Swingarm, and Brake Service

The front fork section covers spring and damper rod inspection and specifies the tools used for the oil seal. The swingarm checks distinguish side play from binding at the pivot. Yamaha flags the pressurized nitrogen rear shock as a handling hazard and identifies brake hose routing as critical to safe operation.

Starting and Charging Faults

The electrical chapter separates a no-crank complaint from a no-spark complaint. Its starting-circuit checks trace the cut-off relay and the clutch, neutral, and sidestand switches. The charging section pairs a battery-terminal voltage test with stator resistance checks to help narrow down a charging fault.

1996 Carburetor and Clutch Differences

The supplement distinguishes the 4PT00 carburetor from the 3UX-02 (CH) version in its jetting and idle data. Its clutch drawing identifies the wave plate and both friction-plate types, with separate thickness and wear limits for each type.

Valve Clearance, Head Bolt Torque, and Pickup Coil Examples

For the XT600EA and XT600EAC, the manual lists a cold intake valve clearance of 0.05–0.10 mm and a tightening torque of 29 N·m for the M8 × 1.25 cylinder-head flange bolts.

The pickup coil specification between the blue/yellow and green/white leads is 184–276 Ω at 20°C in the U.S. manual. The 1996 XT600E supplement specifies 192–288 Ω at the same temperature for its covered model.
