Buell Manual Features & Content Preview
- Coverage and document identity: The core manual is official Buell Distribution Corporation publication P/N 99490-00Y for the 1999 and 2000 Lightning X1. The set contains 645 PDF pages in 30 files: the 538-page manual, 74 bulletin pages, and 33 pages of supplemental references.
- Thunderstorm engine repair: Covers engine removal and installation, cylinder-head disassembly, valve-guide and seat service, cylinder honing, piston fitting, oil-pump repair, cam-gear setup, and separate 1999/2000 crankcase overhaul procedures.
- Chassis and suspension service: Provides year-specific wheel and brake chapters, fork teardown and assembly, steering-head and swingarm repair, rear-shock replacement and adjustment, plus exhaust, controls, bodywork, and fuel-tank component service.
- DDFI diagnosis and fuel-system work: Details trouble-code retrieval, Scanalyzer and breakout-box testing, fuel-pressure checks, idle-speed control, throttle-position calibration, sensor and injector fault isolation, fuel-pump and regulator repair, and California evaporative-emissions equipment.
- Drive and transmission procedures: Includes primary-chain and clutch-pack service, secondary-belt work, transmission-case removal, shifter-fork and drum inspection, shaft assembly, main-drive-gear service, bearing replacement, and shifter-pawl adjustment.
- Electrical testing and visual reference: Covers starting and charging tests, alternator and regulator service, connector repair, and instrument diagnosis. Named references include the color Oiling System foldout, the two-page 1999 and 2000 X1 Wiring Diagram, Initial Diagnostic Check flowcharts, Engine Temperature Sensor and Fuel Injector circuits, and the Starter/Ignition Interlock System.
- Factory running changes and bulletins: Documents the 1999 DDFI calibration VIN breaks and 2000-1/2 DDFI X1 changes to the ECM, spark plugs, cylinder heads, and engine-temperature sensor, along with model-applicable brake-line, battery-cable, shock, isolator, exhaust-mount, and engine-sprocket service information.
Year-Specific Factory Repair Coverage
The core manual carries a 1999 copyright and print code CMI-2M-2/00. It is suited to experienced owners handling basic maintenance and repair and to professional technicians performing major work with the specified tools and shop equipment. Scheduled service, approved fluids, torque tables, wear limits, clearances, electrical test values, and adjustment data accompany the related procedures.
The manual does not treat 1999 and 2000 hardware as interchangeable. Separate coverage is provided for batteries, brake hydraulics, front wheels, seats, and footrests.
The 2000 Thunderstorm chapters identify smaller hydraulic lifters, revised lifter blocks, high-contact-ratio cam and pinion gears, a new gearcase and cover, and a straight pressed-in crankpin with a low-inertia flywheel serviced as an assembly. They also cover the taller second gear, revised sidestand switch, relocated turn-signal flasher, metal inline fuel filter, and early-versus-late engine-temperature-sensor locations.
DDFI Fault Isolation and Calibration
The fuel-injection section moves from symptoms and trouble codes into component-level tests. Factory charts address hard starting, poor performance, black smoke, misfire, loss of ECM power, fuel pressure, and sensor faults. Separate tests cover both injectors and ignition-coil circuits, the fuel pump, battery voltage, tachometer, bank-angle sensor, cam synchronization, and ECM failure.
Specified equipment includes the Scanalyzer HD-41325 with cartridge B-41325-99, Breakout Box HD-42682, fuel-pressure gauge HD-41182, and DVOM HD-39978. Procedures cover the wiggle test, retrieving and clearing current and historic codes, throttle-position-sensor calibration, fuel-tank pressure testing, and repair of the pump, regulator, low-fuel sensor, throttle body, manifold, and injectors.
Period Updates Included in the Set
Service Bulletin B-017 identifies the improved 1999 X1 DDFI calibration fitted after April 13, 1999, with separate factory breakpoints after VIN 4MZSS11J7X3202791 for X1 World and 4MZSS56J4X3220228 for X1 California models. It covers ECM recalibration, remote idle-adjuster installation, throttle-position-zero verification, warm-idle setup, ignition-timing checks, and intake-leak inspection.
Bulletin B-029 records the late-production 2000-1/2 DDFI changes: a new ECM, 10R12 spark plugs replacing 6R12, revised cylinder heads with a relocated ET sensor, and sensors with longer leads.
Other X1-specific or applicable factory bulletins address the 1999 rear brake-line and positive battery-cable recall, the 2000 rear-shock campaign, revised shock installation and locknut procedures, exhaust-header mounts, rear isolators, race-muffler retention, and the late-production engine-sprocket nut.
Some supplemental PDFs concern earlier S1, M2, S2/S2T, or S3/S3T models, and four files are exact duplicate reference copies. The archive therefore represents 639 non-duplicate pages across 26 distinct PDFs; none expands the core manual beyond 1999-2000 X1 coverage. A parts catalog and predelivery/setup manual are separate publications.
The 2000 engine section warns that an earlier gearcase-cover gasket can block the oil galley and damage the engine. The fuel-tank chapter notes that overtightening its vent fitting can break the fitting off inside the tank and force tank removal.
Brake, suspension, electrical, and pressurized-fuel work can affect rider safety or create fire hazards. Use proper motorcycle support and the specified test equipment, and leave unfamiliar major repairs to a qualified technician.
