Technical Overview and System Operation
This PDF set is broader than a single body-control book. The 2002 and 2005 Body Diagnostic Procedures volumes explain the BCM, Front Control Module, Integrated Power Module, instrument cluster, PCI bus, automatic and manual temperature control, diesel cabin heater assist, memory seat/mirror functions, adjustable pedals, power sliding doors, power liftgate, RKE/VTSS, wipers, lighting, and related networked modules. Powertrain, Transmission, and Diesel Repair Coverage
Gasoline powertrain diagnostics cover the 2.4L and 3.3L/3.8L engines, while the 2005 diesel material covers 2.5L/2.8L four-cylinder common-rail direct-injection engines. The factory service information identifies the 2.5L as the manual-transmission application and the 2.8L as the automatic-transmission application. It specifies a 17.5:1 compression ratio, 6.0 L engine-oil capacity with filter, and cooling-system capacities of 13.8 L without the auxiliary heater or 16.6 L with it. Coverage extends to engine removal, cylinder-head work, piston/liner measurement, timing-belt and tensioner service, turbocharger and exhaust work, common-rail fuel components, cooling, emissions, and electronic control modules.
Transmission material includes 40TE/41TE and EATX/NGC diagnostics, Clutch Volume Index data, DTC event data, factory verification tests, DRBIII Quick Learn, and electronic pinion-factor programming. The Quick Learn section specifies a transmission-oil temperature window of 15–93°C (60–200°F). A few factory cautions matter during repair. The clockspring must be centered during steering-column service or it can be damaged. On the 2005 NGC PCM, with four 38-pin color-coded connectors, Chrysler specifies Miller #3638 Terminal Removal Pick and #8815 Pinout Box; the text warns that connector or terminal damage can occur if the prescribed tools are not used. For 2.5L/2.8L diesel cylinder-head or timing-belt work, the engine must be positioned at 90° after TDC before certain disassembly, or valve and piston damage can result; the diesel section calls out dedicated VM-series alignment tools, including VM.1051/VM.1083 TDC locating tools and VM.1074 Timing Belt Retainer.
Most Body, Chassis, Powertrain, and Transmission volumes are diagnostic procedure books and refer to the appropriate service information for component removal and repair. The 2003 and 2005 diesel publications are supplements; for non-diesel systems they direct the reader to the corresponding Voyager Service Manual. Within their diesel scope, they provide removal, installation, disassembly, assembly, adjustment, and specification coverage.
