Document Set and Revision Scope

This is the Field Service publication, not the separate Theory of Operation volume. It is built around maintenance, component removal and replacement, adjustment, fault isolation, and field diagnostics.

The 824-page PDF contains 23 pages of shared front matter and a 544-page main-body section. The option sections are DF-604: 42 pages; LU-401/402: 46 pages; SF-601: 16 pages; FS-504/505/602: 72 pages; PI-501: 16 pages; PK-502/503/504/505: 18 pages; ZU-601/602: 30 pages; and IC-202: 17 pages.

The set cover, main body, DF-604, and FS sections are May 2006 Ver. 2.0; IC-202 is April 2006 Ver. 2.0. LU-401/402, SF-601, PI-501, PK, and ZU retain their original 2005 Ver. 1.0 section covers. Ver. 2.0 adds FS-505 coverage and corrects a writing error from the first edition.

Main-Body Repair and Calibration Coverage

The imaging chapters document photoconductor removal, drum and coupling service, charge-unit and wire replacement, transfer/separation work, developer replacement, toner-control sensor service, and cleaning-blade and toner-guide-roller repair. Paper-path procedures cover tray and bypass rollers, separation parts, feed and registration clutches, conveyance, ADU registration, tray lift wires, and exit gears. The fusing section includes unit removal plus cleaning web, claws, heater lamps, rollers, bearings, thermistors, thermostats, decurler parts, and drive gears.

Maintenance tables begin with the main 250,000-print PM cycle and continue through higher-count and spot-replacement schedules tied to parts counters. Service Mode covers print positioning, magnification, registration loop, scan positioning, warp, charging grid, blade setting, density, dot diameter, LD offset, gamma, ADF, punch, staple, fold, and mechanical paper-path adjustments. Sensor/load checks, memory/HDD diagnostics, test patterns, ISW firmware work, and PC-based memory testing are included.

Factory jigs are identified by part number, including thermostat positioning jigs 57AEJG010 and 56AEJG011, optics-unit jig 7050K0020, DF positioning shaft 120A1052* with chart 120A9711*, and stapler positioning jigs 129XJG011 and 13QEJG010.

Peripheral and Finishing-System Detail

DF-604 coverage includes feed and separation rollers, the conveyance pressure/release motor, original sensors, feeder removal, height and front/back skew, false-detection correction, and original-size VR adjustment. LU-401/402 procedures distinguish the lift-wire arrangements and add feed-unit service, clutches, lift-plate position, centering, skew, feed height, pickup release, and LU-402-only feed-pressure adjustment.

The FS section separates FS-504, FS-505, and FS-602 repair work for sponge rollers, stacker parts, stapler units, lift wire, paper-exit parts, alignment plates, staple position, and FS-602 folding mechanisms. FS-505 timing-belt maintenance is included. PI-501 covers feed and separation parts, torque limiters, and punch-option alignment. PK and ZU add punch-unit removal, punch-hole and sensor adjustments, ZU punch drive, scrap conveyance, fold-skew and stopper settings, and Z-fold/conveyance-unit removal. IC-202 covers firmware, printer key-control-board service, Service Mode, print-system troubleshooting, and data capture.

The configuration chapter identifies approved finishing combinations, the PI-501 dependency when PK and ZU functions are combined, and punch routing for post-inserter sheets.

Troubleshooting, Drawings, and Repair Limits

Jam and malfunction tables identify the code, cause, machine response, corrective direction, and estimated abnormal component. Representative references include the main-body switch/sensor parts layout, boards and load layouts, connector-in-board layout, main-body timing chart, DF-604 timing chart, and FS-504/505/602 overall wiring diagram. Additional wiring sheets cover the four-part main-body circuit and the LU, SF, PI, PK, and ZU options.

Factory-set areas not intended for normal field adjustment include scanner read-position plates, the CCD and lens-reference assembly, the write-section cover and positioning shaft, the developer regulation blade and magnet-angle setting, and the transfer guide plate. The appendix is a location, connection, timing, and electrical reference rather than a full exploded-parts catalog.

Several repair traps are machine-specific. The bizhub 750 upper fusing roller has no edge groove, while the 600 roller has one, so cross-installation is a real risk. Reverse drum rotation can damage the cleaning blade, and blade replacement requires the specified Blade Setting Mode. The manual warns that the developing gear must be rotated counterclockwise only; failing to reset the developer counter can cause gray background and toner splash.

Service work should be performed by qualified technical personnel. Disconnect the main body and installed options before inspection unless a powered diagnostic specifically requires otherwise; the drum area carries high voltage, the fusing unit remains hot, the writing unit contains a laser, and powered checks expose moving gears and live circuits.
