The publication covers the wider 65/80 Jet, 75, 90, 100, 115 and 125 family; for the 115/125, the applicable powerhead is the 112.8 cu. in. Fuel-system repair coverage includes the 4-cylinder fuel pump, WME carburetor cleaning and adjustment, jet-orifice and high-altitude charts, enrichener operation, the 4-cylinder acceleration-pump circuit, oil-pump testing, carburetor/oil-pump synchronization, low-oil sensor testing and oil-injection troubleshooting. Serial-Specific Electrical and Trim Coverage

Serial breaks are important in this factory publication. The 4-cylinder charging system uses black stator 398-9710A31 through U.S. S/N 0G301750, black stator 398-9710A33 from 0G301751 through 0G404616, and red stator 398-832075A3 from 0G404617 and above; corresponding Belgian breaks are also tabulated. The ignition section provides DVA and resistance checks for these configurations, plus CDM P/N 827509 diagnosis using the specified test harness and spark-gap equipment.

Power trim is split into two distinct systems: the black-fill-plug unit for U.S. S/N 0G360002 / Belgium 9934136 and below, and the yellow-fill-plug unit for U.S. S/N 0G360003 / Belgium 9934137 and above. Each has its own hydraulic troubleshooting, electrical tests, removal/disassembly, seal and O-ring information, reassembly and bleed/purge coverage.

Representative named electrical diagrams include the 1997 80 Jet/100/115/125 Wiring Diagram (w/CDM), 1998 80 Jet/100/115/125 Wiring Diagram, 4 Cylinder BLACK Stator Battery Charging Wiring Diagram, 4 Cylinder Battery Charging Diagram (with RED Stator) with Battery Isolator, and the Power Trim System Wiring Diagram for 4-cylinder models using COMMANDER 2000 side-mount remote control.

Specifications and Diagnostic Values

Factory specifications for the 115/125 include a 3.50 in. (88.9 mm) bore, 2.93 in. (74.42 mm) stroke, 4750-5250 WOT rpm range and 675 +/- 25 rpm idle speed. The 100/115/125 gearcase uses a 2.07:1 ratio, holds 22.5 fl. oz. (655 ml) of lubricant, specifies 0.015-0.022 in. (0.38-0.55 mm) forward-gear backlash, and lists 10-15 psi water pressure at 5250 rpm. Fuel pressure is specified at 3-1/2 psi at idle and 6 psi at WOT.

For 1996/97/98 four-cylinder timing, maximum advance is specified at 25 degrees BTDC at cranking speed, reducing to 23 degrees BTDC at 3000 rpm. Electrical benchmarks include 6800-7600 ohms low-speed and 90-140 ohms high-speed for black stator 398-9710A31, 1000-1400 ohms and 15-30 ohms respectively for 398-9710A33, 660-710 ohms for the red-stator charge winding test, and 900-1200 ohms CDM coil-secondary impedance. Special tools called out include Flywheel Holder 91-52344, Flywheel Puller 91-73687A1, Volt/Ohm/DVA Meter 91-99750, Spark Gap Tester 91-850439 and CDM Test Harness 84-825207A2.

Repair Notes That Matter

Several cautions show the level of repair detail in the PDF. Connecting-rod caps are matched to their rods and must stay in the same orientation; reversing or mixing them prevents the mating surfaces from seating correctly. On the earlier black-fill-plug power-trim unit, pushing the pilot-valve spool too far into its sleeve can drag the O-ring across the sharp cross-hole edge and damage it, creating a leak path. During powerhead reassembly, incorrect engagement of the oil-injection drive gears or improperly seated O-rings can cause oil-injection failure and possible powerhead damage.

Keep in mind that marine ignition components can produce severe shock and short-circuit hazards, and the power-trim system is pressurized. Disconnect battery power for electrical service and support the outboard securely before repair work.
