Mechanical Repair and Overhaul
The Service Manual goes far beyond periodic maintenance. Chassis chapters cover sealed wheel bearings, laced-wheel work in three rim sizes, runout and truing checks, vehicle alignment, brake master cylinders and calipers, steering-head service, rear shocks, the rear fork, and engine mounts. Front-fork procedures are separated for FXD/FXDL, FXDWG, and FXDX hardware rather than treated as one generic assembly.
The engine chapters cover oil flow, oil-pump operation, and crankcase breathing before moving into major repair work. They document engine removal and installation, top-end and bottom-end overhaul, rocker-arm supports, pushrods and lifters, cylinder heads, cylinders, pistons, the cam support plate, oil pump, crankcase, flywheel/connecting-rod assembly, and oil pan. The drive sections cover the primary chaincase, compensating and clutch components, transmission sprocket, and final belt. Transmission material extends through the shifter cam, forks, mainshaft/countershaft, and case. A separate appendix identifies Japanese transmissions by the transmission-number build code and provides separate mainshaft/countershaft procedures.
Fuel, Instrument, and Security Diagnostics
Carbureted engine-management diagnosis covers ICM checks, intake leaks, crank-no-start, start-and-stall, no spark/no ICM power, and misfire. Separate DTC routines address MAP and crank-position inputs, voltage faults, vehicle-speed signals, module faults, and serial-data communication.
The EFI section adds no-ECM-power testing, fuel-system electrical checks, system-relay diagnosis, fuel-pressure testing, idle-air-control checks, and intermittent-combustion troubleshooting. Sensor and actuator coverage includes injectors, MAP, IAT, engine temperature, throttle position, crank position, and vehicle speed.
Instrument work is organized around DTC retrieval, the initial speedometer check, speedometer self-diagnostics, speedometer/tachometer performance, fuel-gauge operation, and separate indicator-lamp coverage for FXDWG and non-FXDWG layouts. TSM/TSSM material addresses vehicle-delivery setup, turn-signal and bank-angle functions, security arming and disarming, alarm sensitivity, transport and storage modes, key-fob assignment, personal-code entry, turn-signal errors, password learn, and module maintenance.
Wiring, Test Equipment, and Reference Data
The indexed drawings include the carbureted non-FXDWG main harness, carbureted FXDWG lights and indicators, the EFI non-FXDWG two-page ignition circuit, EFI FXDWG charging and starting circuits, and two-page security circuits. Connector chapters cover AMP Multilock, Deutsch, Mini-Deutsch, sealed butt-splice, Packard, and Packard ECM terminals, with pin removal, crimping, and sealed-splice repair procedures.
The tool callouts name the HD-42682 Breakout Box with HD-46601 Instrument Harness Adapters for instrument and TSM/TSSM work, the HD-43876 Breakout Box for EFI circuits, and HD-44750 Digital Technician for module programming. Its electrical material covers fuses, rear marker and pole lamps, siren/public-address equipment, handlebar switches, connector locations, charging checks, and dedicated police wiring; fuel-tank service is also included. Engine, starter, drive, and transmission procedures remain in the main Dyna Service Manual rather than being duplicated in the supplement.
The manuals flag easy-to-miss repair hazards. Incorrect starter-relay test connections can damage the relay's suppression diode, while tightening the carbureted intake-manifold fasteners before final carburetor and backplate alignment can damage the manifold seals. Replacement ECM or ICM units are treated as programmed components requiring the specified Digital Technician and password-learn work, not as simple plug-in swaps.
