6HK1 Engine Overhaul and Turbocharger Service

The 7.8L 6HK1-TC is a turbocharged, direct-injection inline six with an air-to-air charge cooler. RPO information distinguishes the 200- and 230-gross-hp factory ratings.

Short-block and cylinder-head overhaul material addresses component cleaning and inspection, crankshaft and bearing checks, piston and liner selection, valve-seat and guide work, injection nozzle-sleeve replacement, timing-gear alignment, and final assembly. Related torque sequences, clearances, wear limits, and service specifications accompany the repair procedures.

Oil-pump repair, water-pump overhaul, valve adjustment, and turbocharger and charge-air-cooler service are included. The turbocharger installation section identifies inadequate prelubrication as a cause of turbocharger damage.

DENSO Common-Rail and ECM Diagnosis

The fuel section explains injection-quantity, timing, pilot-injection, and rail-pressure control. The ECM System Wiring Diagram, input/output charts, connector pin assignments, and typical scan-data values support fault isolation for crank and pump position signals, rail pressure, injector/TWV circuits, pump control valves, accelerator sensors, and boost pressure.

Internal injection-pump service is referred to an authorized DENSO dealer. The manual prohibits opening the pump and injector assemblies.

MLD6Q, AT545, and Propeller-Shaft Repair Scope

The MLD6Q chapter provides internal case, gearshaft, synchronizer, and quadrant-box disassembly and reassembly, inspection measurements, and special-tool references. The Allison chapter covers AT545 vehicle-side diagnosis, adjustments, removal, installation, oil-cooler flushing, and external service.

Internal AT545 overhaul and parts inspection are assigned to separate Allison manuals SA 1241 and SA 1948. No comparable internal overhaul chapter is supplied for the Fuller FS5005A.

One-, two-, and three-piece propeller-shaft procedures cover runout correction, phasing, lubrication, and replacement.

Steering, Rear Axles, and Brake Configurations

Power-steering pump repair distinguishes air-brake and hydraulic-brake applications. Eaton and Dana/Spicer identification information helps match the installed axle to the relevant procedures before parts are selected.

Axle coverage includes noise diagnosis, differential-carrier replacement, shafts, pinion yokes, hubs, bearings, housings, wheel-bearing adjustment, and two-speed controls. Internal Dana/Spicer carrier and Eaton carrier or power-divider overhaul is referred to those component manufacturers.
