Buell Manual Features & Content Preview
- Factory document identity: 2005 Buell Lightning Models Service Manual, P/N 99490-05Y, carrying a June 30, 2004 source-file print timestamp. The package contains 594 PDF pages in 29 split files.
- Model coverage: Covers the 2005 Lightning XB12S and XB9SX, with XB12SCG-specific chassis dimensions and suspension setup, XB9SX body and headlight components, and XB12-only interactive exhaust service.
- Scheduled maintenance includes molded-in-color and translucent panel care, battery and lubrication service, clutch and primary-chain adjustment, drive-belt inspection, suspension damping, steering-head checks, headlight aim, TPS setup, storage, and troubleshooting.
- Chassis repair covers wheels, bearings, tires, rim and rotor runout, brake hydraulics and bleeding, front-fork service, steering-head bearings, swingarm and isolators, rear shock, controls, exhaust, and body assemblies.
- Engine work includes XB-specific engine rotation and stripping for access, installation, cylinder-head repair, cylinder and piston inspection, lubrication-system diagnosis, oil-pump and lifter service, cam-gear timing, and crankcase work.
- Drivetrain and starter sections document clutch-pack and release-mechanism repair, primary and belt drives, transmission removal and internal service, case bearings, shifter and sprocket work, starter-circuit diagnosis, current-draw testing, starter repair, and solenoid service.
- Diagnostic support includes the supplied DDFI code charts, ECM and sensor service, separate early- and late-model-year fuel pumps, intake-leak and EVAP work, ignition and charging diagnosis, instrument checks, harness repair, wiring diagrams, routing views, torque tables, wear limits, capacities, and electrical test data.
- Important scope limit: Fuel System pages 4-3 through 4-42 are absent. The included section contains pages 4-1 and 4-2, then resumes with Trouble Code 11 on page 4-43.
XB-Specific Coverage
The manual distinguishes the configurations that matter during parts selection and setup. XB9SX material covers the wind deflectors, headlight grille, intake-cover X-Guard, tire applications, its dedicated sprocket-locking tool, and the model's V-shaped front-intake-cam timing marks. XB12 coverage adds the interactive exhaust cable, muffler-valve actuator, related harness, and diagnosis. The low-seat XB12SCG chassis has its own suspension-setting table and dimensional references rather than being treated as a generic XB12S. Fuel-pump repair is divided into early- and late-model-year assemblies, identified by harness location. California evaporative-emissions hardware and the Japanese-market active-intake system are covered separately.
Repair and Overhaul Depth
Wheel service includes bearing extraction and controlled installation with the B-43993-series collets and HD-44060 remover/installer, followed by tire work, balancing, and cast-rim inspection. Brake chapters cover front and rear master cylinders, lines, calipers, piston removal, inspection, reassembly, bleeding, and rotor checks. The fork material goes through removal, disassembly, seal and bushing service, spring compression, oil filling, and assembly. Steering-head bearing replacement, swingarm and brace work, engine isolators, rear-shock removal, and the major chassis panels and controls are also documented.
Engine coverage continues from access and installation into cylinder-head disassembly, valve and guide inspection, rocker assemblies, cylinders and pistons, lubrication testing, oil pump, hydraulic lifters, gearcase cover and cam gears, and crankcase repair. The drive/transmission section handles the primary cover and chain, clutch pack, belt system, case disassembly, transmission shafts and gears, main-drive gear, case bearings, shifter shaft, and final installation. Starter material includes activation-circuit and voltage-drop diagnosis, on-bike and free-running current-draw tests, starter disassembly and repair, and solenoid testing.
Several factory cautions matter during repair. Wheel-bearing installation is order-sensitive: the brake-disc-side bearing is seated first with its marked side outward, and the internal spacer must remain centered or the second bearing can pull in crooked. Belt tension must be relieved before the removable swingarm brace comes off, or the brace can be damaged. The gearcase cover must not be pried from the crankcase, and XB9SX cam service requires the correct V-mark indexing and gear installation order.
Diagnostics, Diagrams, Tools, and Factory Data
The supplied fuel pages contain selected code chapters spanning Code 11 through Code 56, followed by ECM, sensor, cooling-fan, fuel-pump, throttle-body, intake-manifold, airbox, and EVAP repair. Electrical diagnosis covers ignition, starter interlock, XB12 interactive exhaust, charging, lighting, instruments, fuses, and the main harness.
Representative illustrations include Cam and Pinion Gear Location and Timing Mark Indexing, ECM Wiring, 2005 Lightning Models Main Harness, Engine Management Circuit, Starting Circuit, and Charging Circuit. Appendix B adds connector cutaway views, terminal removal and crimping for Amp Multilock, Deutsch, and Packard connectors, plus a connector-location table. Appendix D maps brake hoses, EVAP lines, the main harness, oil lines, and control cables. Appendix E provides Japanese-market active-intake adjustment, a system schematic, Digital Technician activation, and a Code 22 diagnostic chart.
The tool appendix identifies the B-45521 steering-head bearing tool, HD-45966 fork spring compressor, HD-43984 crankshaft locking tool, and HD-38515-A clutch spring compressor. Fuel diagnosis references the HD-42682 Breakout Box and HD-44750 Digital Technician. Factory data includes torque tables, capacities, suspension settings, runout and wear limits, transmission inspection data, charging specifications, and electrical checks.
File-Scope Detail
The omitted range contains the DDFI overview, introductory trouble-code and check-engine-lamp procedures, Breakout Box and Wiggle Test setup, no-start and no-ECM-power diagnosis, fuel-pressure testing, idle control, and misfire sections. This is therefore a broad factory repair manual with a partial fuel-diagnostics chapter, not a page-complete Section 4.
Brake, steering, wheel-bearing, fuel-system, engine-support, and drivetrain work requires the correct fixtures, service skill, and final inspection before the motorcycle is returned to service.
