Coverage: The main service chapters are 1996 editions. Included bulletin material spans 1995–1997 and applies only to the models, serial ranges and conditions identified in each notice; it does not extend complete service-manual coverage to every model mentioned.

Engine Overhaul, Fuel Diagnosis and Jet-Pump Service

The following selected contents outline the repair coverage. Other included topics include storage preparation and servicing a submerged watercraft.

• Engine repair: Step-by-step instructions for engine removal, crankcase disassembly, internal inspection, reassembly and installation, with component measurements and pressure-testing procedures.

• Fuel and oil injection: Carburetor and fuel-pump service, pop-off testing, throttle synchronization, oil-pump testing, injection-system synchronization and bleeding.

• Jet-pump overhaul: Bearing and driveshaft replacement, impeller inspection, wear-ring clearance checks, ride-plate service and model-specific engine-to-pump alignment.

• Electrical diagnosis: Ignition and charging tests, starter-motor overhaul, solenoid and switch checks, bilge-pump diagnosis and model-specific wiring diagrams.

Internal Engine Work and Alignment

The engine chapters cover the two-cylinder PJ640-AC and PJ770 configurations and the three-cylinder PJ900-AC. Inspection extends to pistons, rings, cylinder bores, crankshaft bearings and crankcase reed valves; the 900 section also covers the counterbalance shaft and its timing marks.

Crankcase tightening-sequence diagrams accompany the assembly specifications. The crankcase section warns that forcing a tool between the halves can damage the sealing surfaces.

Alignment differences: Montego and Montego Deluxe procedures address coupler spacing, parallelism and engine-mount shimming. Other installation sections identify the established shim packs to retain, while included newsletters address molded-inlet alignment tools.

Carburetors, Fuel Delivery and Lubrication

Fuel-system coverage distinguishes the single Mikuni BN 44-40 carburetor on the 640 models, paired Super BN 38-37 carburetors on the 770 models and the triple-carburetor arrangement on the 900.

Carburetor assembly and throttle-linkage drawings support the service procedures. The fuel chapters explain diaphragm inspection, needle-and-seat checks, fuel-system leak testing and oil-injection delivery tests, including use of Pressure Testing Kit P/N 0644-199.

Revised calibrations: The June 1996 newsletter corrects the original carburetor specifications and Daytona 770 peak-RPM information. Matching these updates to the relevant model helps distinguish the applicable settings from superseded tables before adjustment or parts selection.

Pump Bearings, Impellers and Drive Couplers

The 640 manual separates Montego/Montego Deluxe pump work from Monte Carlo procedures. Inspection covers stator and venturi assemblies, impeller damage, bearing condition and wear-ring clearance; the Montego section also includes drive-unit lubricant replacement.

Service newsletters identify the original driveshaft-to-coupler spline position as important to component life. They also discuss spline damage associated with inadequate lubrication or incorrect engine-to-pump alignment.

Electrical Fault Finding and Steering Controls

Resistance tables identify test connections for ignition coils, trigger and lighting coils, switches and relays. The PJ640-AC specifications list lighting-coil output as 12V/105W at 6,000 RPM.

Separate wiring diagrams cover Monte Carlo 640, Montego/Montego Deluxe, Monte Carlo 770, Daytona 770 and Monte Carlo 900. Troubleshooting tables connect symptoms such as no spark, hard starting, overheating and poor pump performance with possible causes and remedies.

Steering assembly schematics support cable-travel checks and steering synchronization. Daytona 770 and Monte Carlo 900 sections include trim-cable and nozzle adjustment; the 900 electrical chapter also includes gauge testing.

Bulletin scope: Bulletin 97-04W addresses the front floating-bearing housing hose clamp on 1997 Daytona models and the associated risk of water entering the engine compartment.

Piston-Clearance and Tank-Capacity Examples

Piston fit: The PJ640-AC inspection data lists a piston skirt-to-cylinder clearance range of 0.113–0.127 mm, alongside the measurement procedures used to assess internal engine condition.

Fluid capacities: The 640 and 770 specifications list actual fuel-tank capacity as 43.6 L (11.5 U.S. gal). Injection-oil reservoir capacity is listed as 4.7 L (5.0 U.S. qt) across the three manual groups.
