This 149-page PDF combines distinct STIHL technical publications rather than one continuous 149-page repair manual. Pages 1–57 are the © 1996 STIHL Repair Manual for the FS 75, FS 80, FS 85, FC 75, and HL 75, covering their shared 25.4 ccm single-cylinder two-stroke engine and model-specific service differences. Pages 58–85 are a 07/2004 FS 80 (4112) Spare Parts List; pages 86–149 contain the 07/2004 FS 75 / FS 80 / FS 80 R / FS 85 / FS 85 R / FS 85 T / FS 85 RX (4137) Spare Parts List. The later R, T, and RX models therefore appear in parts-identification material, not as additional models in the 1996 repair procedures.
That separation matters for fitment. The 1996 repair section specifies a 34 mm bore, while the appended FS 80 (4112) parts list identifies a 32 mm cylinder. The 2004 catalogs should therefore be treated as separate parts references, not as proof that the same repair procedures apply to every FS 80 generation. Their exploded illustrations and part-number tables cover named assemblies such as Crankcase, Cylinder, Ignition system, Clutch, Carburetor WT-447, Drive tube assembly FS 85 T, and Gear head FS 80 / 80 R / 85 / 85 R / 85 T / 85 RX. The 4137 catalog also records production-change markers such as 16.2001, 24.2002, and 15.2003, along with identifiers including 1 42 812 153 (21.1999) for C1Q-S28D/C1Q-S41A carburetor coverage and X 35 221 993 (32.97) in the gear-head section.
Service and Mechanical Scope
Repair procedures covered include:
- Engine sealing and internal work: clutch and clutch-drum inspection, crankcase pressure/vacuum testing, oil seals, cylinder and piston, piston rings, crankcase separation, crankshaft removal/installation, and crankshaft bearing replacement.
- Fuel and ignition diagnosis: carburetor leakage testing and adjustment, tank-vent pressure/vacuum checks, ignition-module air-gap setting, ignition timing checks, and flywheel removal.

The shaft section documents a key configuration difference: the FS 85 uses a rigid drive shaft, while the FS 75, FS 80, and FC 75 use a flexible drive shaft. The specified shaft protrusion is 20 mm for the FS 85 versus 17 mm for the FS 75/80/FC 75. The cutting-tool drive also differs: the FS 75 uses a bearing housing, the FS 80/85 use a 1.4 gear ratio, and the FC 75 uses a 1.24 ratio.
Always observe standard shop safety protocols and verify equipment stability before applying these mechanical procedures on the bench; the ignition chapter specifically warns about hazardous high voltage during repair and troubleshooting.
Core Specifications and Diagnostic Data
The engine data gives a 28 mm stroke, 0.9 kW (1.2 HP) at 8000 rpm, 2800 rpm idle speed, 3700 rpm clutch engagement speed, and 0.44-liter fuel capacity. Nominal output-shaft speed is 8500 rpm for the FS 75/FC 75 and 7500 rpm for the FS 80/85.
Crankcase leakage testing is specified at 0.5 bar pressure, held for at least 20 seconds. Vacuum testing is also at 0.5 bar; the oil seals are considered serviceable if vacuum is maintained or pressure rises to no more than 0.3 bar within 20 seconds. Carburetor leakage testing is 0.8 bar, while the tank vent is checked at 0.5 bar pressure and 0.1 bar vacuum. The transistorized breakerless ignition uses a 0.2–0.5 mm module-to-flywheel air gap and a timing specification of 1.55–2.25 mm before TDC at 8000 rpm.
The torque table covers engine, housing, shaft, gearbox, guard, and cutting-device fasteners: 9.5 Nm for crankcase/cylinder connections, 21 Nm for the clutch, 20 Nm for the starter carrier and spark plug, and 4.5 Nm for the ignition module, with model-specific remarks.
STIHL Special Tools and Repair Notes
The manual identifies STIHL service tools by part number, including carburetor/crankcase tester 1106 850 2905, vacuum pump 0000 850 3501, ignition setting gauge 4118 890 6401, crankshaft removal tool ZS 5910 007 2220, crankshaft installation tool 5910 890 2202, and oil-seal puller 5910 890 4400. Assembly stand 5910 890 3100 with clamping plate 5910 890 2100 is specified for supporting the power unit during repair work.
Several manual-specific repair cautions are worth knowing before teardown. Incorrectly positioned piston rings can break while the cylinder is fitted. Oil-seal work specifically warns against damaging the crankshaft stub and calls for dedicated puller and press-sleeve tooling. The ElastoStart rewind spring can break if over-tensioned, and an incorrectly installed spring may pop out.
The scope has clear limits. Broader fault-finding for all function groups is referred to the separate “Troubleshooting, standard repairs” publication, and some standard-component work is cross-referenced to other STIHL manuals; internal carburetor repair is referred to the Carburetor manual.
