Maintenance, Bodywork, and Boom Adjustment

The numbered opening sections cover general information, safety, and routine maintenance; lettered sections address component dismantling and overhaul.

Service schedules run through 10, 50, 100, 500, 1000, and 2000 hours. They cover the engine, transmission, axles, hubs, hydraulics, brakes, electrics, body and framework, SLI/LMI checks, and final functional inspection.

Maintenance procedures address filters, lubrication, coolant, fuel-system priming, and hose burst protection-valve checks. Section A covers flat-face Quick Release Couplings and the pressure precautions associated with attachment hydraulic connections.

Boom and cab work: Shimming data separates 530/540 machines from 533-105/535-95 machines, with measurements, wear-pad orientation, and interference considerations. Bodywork coverage also includes Rivet Nuts, Direct Glazing, fuel-strainer service, and accelerator-cable removal, replacement, and adjustment.

Working on heavy telehandlers carries significant physical risks. Always consult the manufacturer’s specified safety protocols and pressure-relief procedures before servicing hydraulic lines or lifting components.

Electrical Fault Finding and SLI/LMI Calibration

Harness repair, relay and fuse identification, and multimeter test methods support circuit diagnosis. Charging and starting sections include alternator and starter-motor dismantling and assembly.

Transmission controls: Separate four- and five-speed ECU sections cover Mainframe Harness checks, park-brake and transmission-dump switches, solenoid identification and operation, and diagnostic test equipment. The five-speed section includes PC diagnostic-tool operation and diagnostic screens; speed-sensor fault finding and speedometer calibration are also covered.

Configuration-specific schematics: Electrical Schematics distinguish machines without a Neutral Start Relay, ECU-controlled and relay-controlled transmissions, sway and non-sway layouts, Manual Auxiliary Controls, Single Lever Controls (SLC), Super/SXL variants, and 533-105 machines.

The model, serial, and equipment distinctions let a technician match the machine’s actual configuration before selecting test procedures or replacement components.

Hydraulic Pumps, Valves, and Boom Rams

Double Pump and Triple Pump sections contain dismantling and assembly procedures. Testing distinguishes the main services, steering, and fan circuits, while valve coverage includes the Valve Block, Main Relief Valve (MRV), Auxiliary Relief Valves (ARVs), Load Hold Check Valves (LHCVs), counter-balance valves, servo pressure, and Pilot Pressure Reducing Valve.

Ram service: Procedures address lift, displacement, extension, tilt, sway, and Stabiliser rams, with rod-seal replacement and Boom Extension Circuit bleeding. Ram tables give bore, rod diameter, stroke, and open- and closed-center lengths.

Named hydraulic schematics include 530/540 Agricultural Machines, 535-95 Machines, and 533-105 Machines. Fan-motor procedures distinguish the earlier and later installations.

Ride and lift systems: Smooth Ride System coverage includes accumulator service, fault finding, an Electrical Circuit Diagram, and a Hydraulic System Diagram. Parallel Lift descriptions and diagnostic charts explain the boom raise and lower circuits.

Powershift Transmission and Axle Overhaul

PS700 four-speed and PS750 four- and five-speed sections distinguish the relevant cases, shafts, and clutch assemblies. The manual identifies different procedures for four-speed transmissions with a reverser-shaft cover plate and those with a sealing plug.

Internal coverage includes input/reverser clutch packs, mainshaft, layshaft, 5th Speed Clutch, and PTFE piston-ring seals. Hydraulic 2/4 Wheel Drive Unit and Permanent 4 Wheel Drive Unit procedures are supplied alongside PS700/PS750 Section Views and Torque Figures.

Testing and cooling: Torque-converter stall tests, clutch-leakage tests, pressure and flow checks, transmission flushing, and oil-cooler removal and testing support diagnosis beyond a basic teardown.

The installation notes warn that drawing the gearbox and torque converter together with housing bolts can damage the oil seal or drive components when the pump-drive dogs are not engaged.

Axles and drive heads: Coverage includes the Bevel Gear Box, propshafts, JCB SD70 front axle, JCB SD55 rear axle, hubs, drive heads, Crownwheel and Pinion adjustment, and the SD70 Limited Slip Differential option. Dedicated Salvage and Repair procedures address seal variants, worn sealing surfaces, pinion seals, and drive-head spacers.

The drive-head procedures warn that excessive rolling torque distorts a collapsible spacer and requires its replacement.

Brake and Steering Diagnosis

Oil-immersed multi-plate Service Brakes, Parking Brake adjustment, Brake Caliper repair, and bleeding are covered. Fault-finding material includes Brake Piston Seal Leakage diagnosis, Master Cylinder replacement, Servo Unit removal and replacement, and Axle Breathers.

Master Cylinder scope: The master cylinder is replaced if faulty; the manual identifies it as non-serviceable. Brake-fluid specifications distinguish the required hydraulic fluid from ordinary brake fluid.

Steering coverage addresses 2-wheel, 4-wheel, and crab-steer operation, mechanical/hydraulic and electrical fault finding, 4WS phasing, bleeding, and pressure checks. Component procedures cover Power Track Rods, Priority Valve, Steer Mode Valve, and Hydraulic Steering Unit.

For the CETOPS valve assembly within the Steer Mode Valve, permissible servicing is limited to cleaning and the specified seal replacement; individual internal components are not separately renewable.

Engine Installation and Air-Conditioning Limits

Engine coverage: Section K identifies AA, AB, AR, AK, and AM engine builds, with specifications spanning 76–120 HP. It covers radiator removal, removal and replacement of the engine/bevel box/Powershift transmission/hydraulic-pump assembly, and engine-to-bevel-box separation.

Internal engine repair requires separate publications: Further engine and injection-system details are referred to JCB Engine Service Manual 9806/0100 for AA/AB builds and 9806/2140 for AR/AK/AM builds. These separate engine manuals are not included.

The Fuel Lift Pump section describes inlet-strainer cleaning on the improved one-piece pump. The pump itself cannot be dismantled, and its removal and installation are referred to the engine manual.

Air conditioning: R134a and PAG-oil specifications accompany leak testing, service checks, fault finding, evaporator and thermostat removal, Binary Pressure Switch work, and the Air Conditioning Wiring Diagram. Refrigerant charging and discharging procedures are excluded because they require specialist equipment and training.

The title-page index lists Section D, Controls, but this file moves from Section C, Electrics, to Section E, Hydraulics, without a standalone Controls chapter.

Factory Service Tools

Hydraulic and drivetrain tooling includes the 892/00279 Pressure Gauge, 993/59300 2/4 Wheel Drive Clutch Pressure Tester & Clamp, 993/70100 Powershift Endfloat Checking Kit, and 992/04000 Torque Multiplier.

Electrical diagnosis references the 892/00905 Test Box for SLI/LMI systems and 892/00943 Hand Held Test Unit MK II for the transmission ECU. Illustrated tool information identifies the equipment associated with the documented tests and adjustments.

Preview of Powershift Test Data and Cold Valve Clearances

For PS700/PS750 transmissions in neutral with oil at 50°C, mainline pressure is specified as 9.0–10.0 bar at 1000 rpm and 9.7–11.0 bar at 2000 rpm. Individual clutch pressures should be within 0.7 bar of mainline pressure; new gearboxes under 100 hours and fully serviced gearboxes may read approximately 0.7–1.0 bar higher.

Engine technical data lists cold valve clearances of 0.20 mm at the inlet and 0.45 mm at the exhaust.
