Factory Repair and Model Coverage
The Shop Manual goes well beyond the periodic inspection chart. It covers flushing and lubrication, water-flooded engine recovery, storage, troubleshooting, and system-level repair throughout the watercraft. Engine information is divided by the actual 1998 builds: SPX uses the 787; GS, GTS, and GTI use the 717; and GSX Limited, XP Limited, and GTX Limited use the 947. This prevents rotary-valve procedures for the 717/787 engines from being confused with the 947 reed-valve layout.
Engine chapters cover pre- and post-repair leak testing, removal, installation, engine-to-pump alignment, magneto disassembly, top-end inspection, bottom-end overhaul, crankshaft and counterbalance-shaft work, rotary-valve clearance and timing, and exhaust-system repair. One important scope limit is stated in the manual: the published leak-test kit and procedure had not yet been updated for the 947 engine, and a later Service Bulletin was planned.
Fuel-system procedures include line and tank service, pressurization, carburetor teardown, diaphragm and needle-valve testing, twin-carburetor synchronization, and final adjustment. Electrical sections document ignition timing and fault tests, charging-system diagnosis, starter disassembly, instruments and accessories, MPEM functions, DESS key programming, and coded-beep troubleshooting.
Propulsion coverage includes jet-pump inspection, removal, bearing and seal service, reassembly, pressure testing, and installation. The Racing Handbook is not written as a substitute for the model-year Shop Manual; it directs racers back to that publication for assembly and disassembly procedures. Because both books are included here, the competition setup material remains tied to the correct factory repair baseline.
Hull preparation covers inspection, measuring, truing, sealing, paint systems and codes, lightweight parts, and factory sponson kits. The engine section explains two-stroke terminology, combustion, squish-area evaluation, chamber-volume measurement, compression-ratio calculations, RAVE operation, rotary-valve timing, and full-size rotary-valve templates. Three porting-map tables compare engines prior to 1995, 1995 engines, and 1996-1998 configurations, including 587, 657/657X, 717, 787, and 947 families. Dedicated 787 Superstock and 947 modification sections address intake, cylinder, combustion-chamber, exhaust, fuel, and supporting setup considerations.
Further chapters cover non-947 engine leakage diagnosis, crankshaft inspection, break-in, tuned-exhaust function, water-flow regulator operation, cooling-system routing, ignition adjustment, spark-plug evaluation, and Mikuni BN carburetor tuning. Model-specific technical-data sections consolidate engine, electrical, carburetion, cooling, propulsion, dimensions and capacities, materials, standard equipment, performance, and tightening-torque information. Useful visual references include the engine leakage flowchart, rotary-valve timing diagrams and templates, 587/657/717/787 cooling-system schematics, jet-pump and drive-system exploded views, impeller application and pitch charts, and full wiring diagrams for every covered model.
The mandatory-tool listings identify the 717/787 Engine Leak Tester Kit P/N 295 500 352, alignment support plate kit P/N 529 035 506, alignment shaft P/N 295 000 141, piston pin puller P/N 529 035 503, and additional engine-specific pullers and installers. This lets a repair shop confirm tooling before teardown.
Several cautions are especially useful. The jet-pump procedure specifies an impeller-shaft guide because an unprotected shaft can cut the seal lip and compromise pump sealing. The wiring section warns against piercing AMP connector diaphragms or using the wrong crimping tool; damaged wire seals allow moisture into the system. During racing-sponson installation, carrying the foam cut too far can strike and damage the opposite hull skin.
Racing modifications may void warranty coverage, affect class legality, and increase mechanical and operating risk. Use the applicable sanctioning rules, retain the stock repair specifications as the baseline, and have high-performance engine, hull, or propulsion changes checked by an experienced Sea-Doo racing mechanic before operation.
