Arctic Cat Manual Features & Content Preview

  • Core coverage: Covers the 1994 Tigershark Barracuda, Daytona, Monte Carlo, Montego, and Montego Deluxe. The 176-page PDF contains the 148-page service manual plus 28 pages of separate factory recalibration sheets, service news, and bulletins; those inserts do not create blanket 1993-1997 model coverage.
  • Engine repair: Documents engine removal and installation, complete disassembly and reassembly, cylinder-head and cylinder inspection, piston and crankshaft service, outer crankshaft-bearing replacement, reed-valve work, critical-component measurement, timing verification, pressure testing, and engine-to-drive-coupler alignment.
  • Fuel and oil-injection service: Covers Mikuni BN carburetor/fuel-pump removal and overhaul, mixture and idle adjustment, needle-and-seat pop-off testing, fuel-pump and tank pressure tests, vent check valves, oil-injection pump output testing, synchronization, bleeding, and fuel- and oil-tank removal and installation.
  • Jet-pump and control-system work: Includes impeller and wear-ring inspection, drive-unit lubrication, driveshaft bearing and seal service, jet-pump housing removal, reverse and trim adjustment, steering-cable tests, and trim-cable replacement.
  • Electrical diagnosis: Provides resistance specifications and tests for the ignition coil, charge and trigger coils, lighting coil, spark-plug caps, wiring harness, and solenoid. It also covers CDI fault isolation, switches, bilge pump, trim motor, heat sensor, starter motor, battery, and charging system, followed by model-grouped wiring diagrams.
  • Factory shop reference: Lists special tools and part numbers, including the Seal and Bearing Tool Kit 0644-183, Fluke Model 73 Multimeter 0644-191, Drive Coupler Alignment Tool 0644-204, and Jet Pump Removal Tool 0644-218, along with general and component-specific torque tables and engine torque patterns.

This factory manual was written to aid service personnel and to serve as service-training material. It is suited to technicians and experienced rebuilders who can work with pressure testers, measuring tools, electrical meters, pullers, and alignment fixtures; it is not presented as a first-time owner's repair guide.

Model and Powertrain Breakdown

The specification chapters separate the 639 cc PJ640-AC used in the Barracuda, Daytona, and Monte Carlo from the 644 cc PJ650-AC fitted to the Montego and Montego Deluxe. Carburetor coverage is equally specific: the Barracuda, Daytona, Monte Carlo, and Montego Deluxe use the Mikuni BN 46-42, while the Montego uses the BN 44-40. The tables include the related jetting, mixture-screw, altitude-calibration, and pop-off specifications without treating the five models as interchangeable.

The jet-pump chapter identifies another important difference: the 1994 Montego uses an aluminum impeller and wear ring, while the other covered 1994 models use stainless-steel components. Its repair coverage extends through the driveshaft, front and rear bearings, seals, coupler, stator venturi, and pump housing rather than stopping at routine inspection.

Diagnostics, Schematics, and Troubleshooting

Electrical testing is organized around measured checks and test connections, not just parts replacement. The troubleshooting section then follows no-spark and no-fuel starting faults, overheating, low compression, electric-start problems, bilge- and jet-pump faults, speedometer failure, reverse and trim problems, poor pump performance, and unusual noise or vibration.

Named visual references include the 1994 Barracuda & Daytona Wiring Diagram, 1994 Montego Wiring Diagram, 1994 Montego Deluxe & Monte Carlo Wiring Diagram, Impeller Drive Assembly Schematic, Steering Assembly Schematics, and Engine Torque Patterns. These are backed by assembly illustrations throughout the engine, carburetor, jet-pump, electrical, and steering chapters.

Supplemental Factory Material

The first 28 PDF pages are separate factory material, mainly from 1995-1997. They include 1995 carburetor recalibration sheets; Bulletin 95-01W with model-specific serial ranges for a bilge-pump fuse-holder update; oil-gauge, hatch-seal, intake, exhaust, and Daytona performance updates; and later service news covering coupler/driveshaft alignment, floating-bearing service, and selected 1997 Monte Carlo, Montego, and Daytona campaigns. The Monte Carlo recalibration sheet also ties its settings to a Montego flame-arrestor conversion. These additions are useful when a craft matches a stated bulletin, but they do not replace the correct later-model service manual.

Repair Cautions and Safety

The engine chapter warns that installing the piston rings with the bevel in the wrong direction will damage the engine. The jet-pump section also connects continued operation with a damaged impeller to excessive vibration and premature bearing failure.

Fuel-system repair requires ventilation, removal of ignition sources, battery disconnection, and a leak check after a component has been opened. Jet-pump inspection likewise calls for the negative battery cable to be disconnected before work begins.
