Technical Content and Maintenance Structure
This service manual covers far more than routine lubrication. Engine chapters address removal and installation, rocker arms and pushrods, cylinder heads, valves and valve components, pistons and rings, camshaft-related service, oiling components, and measurement of reusable parts. The main engine section identifies the standard Touring models as Twin Cam 88 applications, while Screamin’ Eagle models use the Twin Cam 103. Clutch and primary drive, the 5-speed transmission, carburetor and EFI fuel systems, exhaust and emissions equipment, starter and charging circuits, ignition, cruise control, wheels and hubs, steering, suspension, brakes, bodywork, and electrical wiring are all covered as separate repair systems.
Model-year differences are not treated as an afterthought. The supplement identifies later components and procedures for 2003–2005 machines, including the 2005 FLHTCSE2 clutch release bearing and pushrod, clutch master and slave cylinders, hydraulic clutch service, alternator and charging-system work, brake components, fairings, and other model-specific items. Fork data also distinguishes non-cartridge and cartridge-type setups, including separate oil-level specifications for 2002 and 2003–2005 cartridge forks. Specification Highlights and Reference Data
The quick-reference tables list an oil-tank refill capacity of 3.5 U.S. qt (3.3 L), a dry primary-chaincase capacity of 32 U.S. oz (946 ml), and a transmission refill of 20–24 U.S. oz (591–709 ml) for an oil change, with 24 U.S. oz (709 ml) for a dry rebuild. Brake-fluid specification changes by model year: 1999–2004 models use DOT 5, while 2005 models use DOT 4. The same reference section gives a spark-plug gap of 0.038–0.043 in. (0.97–1.09 mm), carbureted idle speed of 950–1050 rpm, and marks ignition timing as non-adjustable.
Electrical diagnosis goes beyond simple wiring continuity. The manual lists a 1999 battery at 12 V/30 Ah at the 10-hour rate and 2000-on batteries at 12 V/28 Ah at the 20-hour rate. Charging voltage is specified at 14.3–14.7 V at 3600 rpm, with output ratings that vary by model. Starter-system data includes normal current draw of 160–180 A and a 200 A maximum. Repair Procedures, Special Tools, and Diagrams
Shop-level procedures include engine removal and installation, rocker-arm and pushrod service, cylinder-head and valve-guide work, valve-seat inspection and reconditioning, piston/cylinder measurement, primary-chain and clutch service, transmission shaft and shift-mechanism work, front-fork service, brake service and bleeding, drive-belt and rear-axle alignment, starter and charging tests, and diagnostic-code retrieval. These are the kinds of repair operations many owners would otherwise send to a dealership or specialist.
The manual also identifies dedicated service tools rather than assuming generic hand tools are enough. Examples include the H-D belt tension gauge P/N HD-35381, JIMS Twin Cam 88 engine stand P/N 1022, JIMS cylinder torque plates P/N 1287, and Harley-Davidson valve-guide tools such as HD-34740 and HD-34741.
