Engine Service and Technical Documentation

This factory workshop manual goes well beyond routine engine maintenance. The 4BG1 and 6BG1 engine assembly is divided into separate disassembly, inspection/repair, and reassembly sections, with exploded views identifying the major components and operations requiring extra care. Coverage includes the cylinder head and valve train, camshaft and timing gears, cylinder block and dry liners, pistons and rings, connecting rods, crankshaft and bearings, flywheel and ring gear, front and rear oil seals, manifolds, injection equipment, and external engine components.

The engine configurations are documented separately where the hardware differs. Both 4BG1 versions use a 105 × 125 mm bore and stroke with 4.329 L displacement and a Bosch A-type in-line injection pump. The six-cylinder AA-6BG1 and BB-6BG1T use the same 105 × 125 mm bore and stroke with 6.494 L displacement and a Bosch AD-type pump. All four configurations are direct-injection engines with an 18.0:1 compression ratio and mechanical RSV-type governor. The standard data gives 0.40 mm (0.016 in) cold intake and exhaust valve clearance, 18.1 MPa (185 kgf/cm² / 2,630 psi) injection-nozzle starting pressure, and engine-only coolant capacities of 8.5 L for the 4BG1 family and 12 L for the 6BG1 family.

Factory procedures include compression-pressure measurement, valve-clearance adjustment, flange-mounted and coupling-driven injection-pump timing checks and adjustment, injection-nozzle inspection and starting-pressure adjustment, cylinder-liner removal and grade selection, valve-guide and valve-seat work, crankshaft gear and oil-seal service, piston and connecting-rod assembly, oil-pump disassembly and repair, air-compressor overhaul when equipped, and final engine tuning. Injection timing deserves particular attention: the manual documents both pump mounting arrangements, but also states that the applicable timing can vary between otherwise identical engines according to the equipment manufacturer's specification.

Special tooling is identified by number at the point of use and again in Section 13. Examples include compression gauge adapter 5-85317-001-0, cylinder-head bolt wrench 1-85111-003-0, cylinder-liner remover 5-8840-9038-0, liner installer 5-8522-1018-0, and piston-ring compressor 9-8522-1251-0. Rear oil-seal tooling is even separated by engine family, with 5-8840-9025-0 specified for 6BG1 and 5-8840-2357-0 for 4BG1 applications.

Specification and Repair Reference Highlights

Section 14 is a dedicated Repair Standards section rather than a simple specification summary. It cross-references nominal dimensions, assembly standards, wear limits, repair criteria, and comments for engine-body, rotating, valve-train, lubrication, cooling, fuel, electrical, and final-inspection items. Cylinder compression is listed at 3.0 MPa at approximately 200 rpm, with 2.5 MPa (26 kgf/cm² / 370 psi) used as the repair-limit value. Cylinder-liner grading is also covered; incorrect piston selection is specifically warned against because the wrong piston grade can cause piston seizure.

For a laminated-steel cylinder-head gasket, the manual specifies an angular tightening method of 69 N·m, then 88 N·m, followed by 90°–120°. The repair-standard table also warns that bolts tightened by this angular method are not to be retightened and limits their reuse. Another manualspecific repair trap concerns the aluminum injection-pump body: overtightening can distort the housing and interfere with control-rack operation. Injection-pipe clips also have to be positioned correctly; the manual warns that incorrect clip placement can produce fuel-pulsing noise and eventually break the injection pipe.

Electrical coverage centers on component identification and usable service data rather than ECU fault codes. It includes starter specifications and a performance curve, alternator identification and specifications, a Starter Motor Sectional View, Alternator Sectional View, and Charging Circuit diagram. Troubleshooting is symptom-based, with factory charts for hard starting, unstable low idle, insufficient power, excessive fuel or oil consumption, overheating, white or dark exhaust smoke, failure of oil pressure to rise, and abnormal engine noise. Other useful visual references include the Engine Sectional View, Air Compressor Sectional View, and Governor Performance Curve.

There are several important scope boundaries. Routine maintenance procedures are covered, but filter-change and similar maintenance intervals are assigned to the separate Instruction Book. Injection-pump identification and calibration reference data are included, while internal pump adjustment and repair are directed to ZEXEL or Robert Bosch authorized service. Turbocharger Section 9 covers TD04H and RHG6 identification plus rotor-shaft play and bearing-clearance inspection; detailed TD04H internal repair is referred to the separate Mitsubishi publication 99626-92110. The manual likewise states that simple, self-explanatory removal and installation operations may be omitted while more complex repair procedures are documented in detail.

Service work on these engines involves rotating components, pressurized fuel and lubrication systems, and—in some installations—machine-mounted compressed-air equipment. Follow the manual's safety requirements, including battery isolation and releasing air-tank pressure before disconnecting related pipes or removing the engine.
